Front and Rear Drive Inverter - Set (Dual Motor) (Remove and Replace)

- Open the LH front door and lower the LH front window.
- Open the tailgate.
- Open the tonneau cover.
- Raise and support the vehicle. See Raise Vehicle - 2 Post Lift.
- Connect a laptop with Toolbox 3 to the vehicle. See Toolbox 3 (Connect and Disconnect).
- Unlock the vehicle Gateway. See Gateway (Unlock).
- Disconnect Toolbox and remove the laptop from the vehicle.

NoteSet to a comfortable working height, Lower to locks, Ensure locks engage on both sides to prevent tilting

Remove Mid-aero shield
Note6x clips, 3x bolts, 15mm, 42 Nm, 5x bolts, 13mm, 28 Nm, 2x bolts, 10mm, 6 Nm

Remove all items from pockets and ensure not wearing metal items

Inspect HV insulating gloves

Put on HV insulating gloves and leather over gloves

Verify no HV - Install amp clamp to RDU HV harness
NoteVerify meter is zeroed out before performing measurement, Measure single cable. Verify ammeter is installed in correct direction. If current > 0.5A do not proceed with disconnecting HV connector. In this case, start vehicle electrical isolation again to make sure that all was properly shut down. Escalate for assistance as requiredIf current < 0.5A, Ok to disconnect and check voltage at HV plug on the battery side.Release locking tab and rotate the release lever up to disengage the connector, Release harness clip, Do not force the release lever up, Ensure the alignment tabs on the RDU header are not damagedMake sure to wear PPE (HV gloves, safety glasses) when working on high voltage component, Measure B+ to Ground, B- to Ground, B+ to B-, If voltage is greater than 10V, Pack contactors are not open or welded, Stop work and reach out to Service Engineering

Remove front aero shield

Release FDU HV harness
Note1x connector, 1x bolt, 10mm, 10 Nm, Move harness clear of subframe

Disconnect FDU logic connector
Note1x connector, Release latch and pivot locking arm down to remove

Place coolant catcher below RH front of vehicle
-
Lower vehicle until tires are touching the ground
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered

Remove front center applique
Note8x tabs, 1x connector, Release upper 4 tabs by pushing down then gently pull away, Release frunk release trigger connector

Remove front fascia fasteners
Note2x covers, 4x bolts, 10mm, 4 Nm, Remove tow hook covers to expose bolts

Release clips securing front portion of the LH front wheel house liner

Remove front fascia LH side fastener
Note1x bolt, 10mm, 6 Nm, Pull wheel liner back for access

Release clips securing front portion of the RH front wheel house liner

Remove front fascia RH side fastener and connectors
Note1x bolt, 10mm, 6 Nm, 1x clip, 3x connectors, Pull wheel liner back for access, Pull red locking tab to release, Do not push down on locking tab

Remove front lower fascia assembly

Disconnect radiator to manifold hose from radiator
Note1x spring clip, Remove from vehicle, Plug hoses

Disconnect manifold to radiator hose from radiator

Release harness from CFM
Note1x grommet, 2x connectors, 5x harness clips, Pull red locking tab to disengage louver connector, Release temperature sensor then disconnect, Release grommet and pull harness through from frunk area

Remove upper CFM fasteners
Note2x bolts, 10mm, 10 Nm

Raise vehicle fully
NoteSet to a comfortable working height, Lower to locks, Ensure locks engage on both sides to prevent tilting

Disconnect CFM connectors

Remove fore crossmember
Note2x bolts, 18mm, 90 Nm, Push up on CFM, Use hammer if needed, Recommend assistance

Remove CFM
NoteRecommend assistance, Remove from below impact beam, Ensure harness is not pinched during removal

Support drive unit
-
Disconnect inverter to heat exchanger coolant hose
Note1x spring clip, Plug fittings, Access from inboard side of inverter mount, Compress NVH cover as required for clearance

Remove RH FDU mount bolt
Note1x bolt, E18, 85 Nm

Remove NVH pad
Note7x clips, Revisions may be secured by velcro

Remove RH mount bolts

Remove LH FDU mount bolt

Lower and remove underhoist stand
NoteDrive unit will rest on subframe

Remove label from phase cover
NoteDiscard label after removal

Remove bolts securing phase out cover
Note2x bolts, EP10, 14 Nm

Remove phase out cover
NoteUse a plastic trim tool to aid in removal, If phase out cover or O-rings are damaged then replace with a new unit

Release fasteners securing inverter to the 3 phase lugs
Note3x bolts, 10mm, 11.5 Nm, Fasteners should be reused, If fasteners need to be replaced then follow torque sequence, Tighten to 12.5 Nm then reverse 180 degrees then tighten to 5 Nm

Remove inverter fasteners
Note3x bolts, EP10, 12.5 Nm, Remaining bolts will be removed at a later step

Disconnect inverter coolant inlet hose
Note1x spring clip, Plug fittings

Disconnect motor case gear bushing
Note2x bolts, 18mm, 110 Nm
-
Relieve tension from front subframe
NoteUse pole jack to elevate front mounts and use pry bar to move steering rack
-
Remove RH mount
Note1x bolt, E14, 35 Nm + 55 degrees, Remove one remaining bolt, Shift drive unit towards LH side to gain clearance, Maneuver RH mount out of vehicle

Put on ESD wrist strap and secure it to inverter housing
-
Remove inverter
Note6x bolts, EP10, 12.5 Nm, Once remaining bolts are removed, pull inverter straight away from drive unit, ensure bus bars are not damaged

Place drive inverter onto ESD mat
-
Remove ESD wrist strap from old inverter
-
Prepare new drive inverter
NotePrepare new drive inverter, Save packaging to MRB old drive inverter, Remove any red protective covers
-
Secure ESD strap onto new inverter housing
-
Wipe HV cable lugs to ensure contact surfaces are free of debris
NoteAllow 1 minute dry time

Install inverter
Note6x bolts, EP10, 12.5 Nm, Use caution to avoid damaging busbars, Install 6 lower bolts, Fasteners can be reused

Install inverter fasteners
Note3x bolts, EP10, 12.5 Nm, Fasteners can be reused

Position RH mount
Note1x bolt, E14, 35 Nm + 55 degrees, Maneuver RH mount into position, Shift drive unit towards LH side for clearance, Loosely install lower bolt, Torque at a later step

Connect inverter coolant inlet hose
Note1x spring clip, Remove plugs

Install fasteners securing inverter to the 3 phase lugs
Note3x bolts, 10mm, 11.5 Nm, Fasteners should be reused, If fasteners need to be replaced then follow torque sequence, Tighten to 12.5 Nm then reverse 180 degrees then tighten to 5 Nm

Install phase out cover
NoteIf phase out cover or O-rings are damaged then replace with a new unit

Install bolts securing phase out cover
Note2x bolts, EP10, 14 Nm, Fasteners can be reused

Install new label to phase cover

Remove ESD wrist strap from inverter
-
Take old inverter and prepare for MRB, Label properly for return or disposal
NoteUse ESD wrist strap, Label inverter for MRB and return to packaging, Secure any protective red caps, Return or dispose of packaging through proper channels, Label the part as MRB

Install leak test adapter plug to 12V connector at inverter - placeholder

Install leak test adapter to RDU HV connector - placeholder

Connect regulator to adapter at HV connector
-
Close both valves on the regulator test

Connect regulator to air supply

Open inlet valve on regulator

Set regulator to 1 psi

Open the outlet valve
- Wait 45 seconds for pressure to settle

Close the inlet valve
- Record value of starting pressure
- Wait 60 seconds for test

Record value of end pressure
NoteIf pressure did not drop more than 0.04 psi, continue to next step. If pressure dropped more than 0.04 psi, then inspect for leaks.

Close both valves

Disconnect air supply from regulator

Install RH drive unit mount bolt

Install LH FDU mount bolt

Lower and remove underhoist stand

Secure drive unit gearcase bushing fasteners

Install RH mount bolts

Connect inverter coolant return hose

Secure harness to CFM

Connect radiator inlet coolant hose

Install fore crossmember
Note2x bolts, 18mm, 90 Nm, Lift CFM away from beam to aid in clearance, Install beam by sliding rewards

Install front lower fascia assembly
NoteEnsure no harnesses are pinched

Install RH fascia fastener and connectors
Note1x bolt, 10mm, 6 Nm, 1x clip, 3x connectors, Pull wheel liner back for access, Engage locking tab

Secure RH wheel liner

Loosen RH rear wheel nuts

Open bed cargo tub lid

Remove cargo tub struts from cargo lid

Remove fastener covers from bed floor assembly

Remove bed floor assembly
Note10x bolts, 15mm, 56 Nm, 4x anchors, Open anchors as needed, Lift front edge with trim tool then remove panel, Recommend assistance

Release LH tailgate cable strap from body
Note1x spring clip, Pull spring back then slide up to release

Remove LH bed closeout panel

Remove LH tonneau water management seal
Note1x clip, Pull away from rail to release from groove

Remove LH upper bed side wall assembly
Note8x clips, Start from rear, Lift tonneau seal as required. Pull from the bottom downwards.

Remove LH lower bed side wall

Position coolant drain below rear inverter

Remove RDU coolant hose from rear inverter
Note1x clip, 1x hose clip, Plug both ends, Release clip, Use a long flathead to release clip on hose and release hose

Release rear drive unit LV harness clip

Release lower portion of rear inverter acoustic cover

Remove RDU HV harness bracket
Note4x bolts, T30 , 10 Nm

Lower vehicle until tires are touching the ground
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered

Position coolant catcher below rear drive unit

Release acoustic cover surrounding RH motor mount
Note5x clips, if acoustic cover is present on mount, remove and discard

Remove RDU supply hose from rear inverter
Note1x spring clip, Plug both ends after disconnecting
-
Release rear inverter coolant hose from gearbox housing
Note1x clip, Rotate hose away from inverter
- Remove coolant catcher from below vehicle
-
Disconnect RDU HV cable from RDU
Note1x connector, Disengage locking tab then release connector body and move aside

Disconnect RDU logic connector
Note1x connector, Release locking tab, Do not get coolant ingress into this connector, Move aside as needed

Release RDU LV harness

Remove bolt securing ground strap to RDU

Remove label to access phase out cover bolts
NoteLabel is one time use, Discard after removal

Remove the bolts securing the phase out cover
Note2x bolts, EP10, 14 Nm

Remove phase out cover assembly
NoteUse a plastic trim tool to aid in removal, If phase out cover or O-rings are damaged then replace with a new unit

Remove bolts securing the 3 phase busbars to rear inverter assembly
Note3x bolts, 10mm, 11.5 Nm, Fasteners should be reused, If fasteners need to be replaced then follow torque sequence, Tighten to 12.5 Nm then reverse 180 degrees then tighten to 5 Nm

Release acoustic cover surrounding RH motor mount
Note5x clips, if acoustic cover is present on mount, remove and discard

Position jack to support rear drive unit

Loosen RH motor mount bolt
Note1x bolt, E18, 85 Nm, 1x NVH mass, Revision D subframe will not have NVH mass,16 mm hex bolts cannot be used on Revision D subframe, E18 bolts can be used on all subframes, If mass present then mass must be reinstalled,

Remove bolts securing RH motor mount assembly

Remove RH motor mount bolt

Put on ESD wrist strap and secure it to inverter housing

Remove bolts securing the RDU inverter to gearbox assembly

Remove the inverter from drive unit and drain coolant
NoteTake caution to avoid damage to the PCBA

Remove inverter arc shield
NoteDiscard after removal, If FR4 arc shield material present it must be replaced with silicone arc shield during reassembly, FR4 material is rigid plastic, Silicone material is flexible

Place drive inverter onto ESD mat

Remove ESD wrist strap from old inverter

Prepare new drive inverter
NotePrepare new drive inverter, Save packaging to MRB old drive inverter, Remove any red protective covers

Secure ESD strap onto new inverter housing
-
Wipe HV cable lugs to ensure contact surfaces are free of debris
NoteAllow 1 minute dry time

Position rear inverter to drive unit
Note1x bolt, EP 10, Hand tight, 2x guide pins, Maneuver rear inverter into position, Take caution when maneuvering between subframe do not damage the circuit board, Thread in fastener to hold unit in place

Install fasteners securing inverter to gearbox assembly
Note9x bolts, EP10, Install hand tight, Torque at a later step

Torque fasteners securing inverter to gearbox assembly
Note9x bolts, EP10, 12.5 Nm, Torque two fasteners nearest alignment dowels first

Install fasteners securing inverter to the 3 phase lugs
Note3x bolts, 10mm, 11.5 Nm, Fasteners should be reused, If fasteners need to be replaced then follow torque sequence, Tighten to 12.5 Nm then reverse 180 degrees then tighten to 5 Nm

Install bolts securing the RDU phase out cover

Remove jack stand from supporting rear drive unit assembly

Secure rear inverter coolant hose to gearbox housing

- Raise vehicle fully

Secure lower acoustic cover clips

Connect RDU logic connector

Position coolant drain below rear inverter

Install coolant hose onto rear inverter lower fitting
Note1x spring clip, Remove plugs from both ends, Perform push-pull-push test
- Remove coolant drain container from underneath vehicle

Install RDU HV harness bracket
Note4x bolts, T30 , 10 Nm

Secure RDU header connector to ancillary
Note1x connector, Verify lever is in the upright and open position, Carefully seat connector and allow lever to engage, Fully secure lever and verify red tab is locked, Do not damage any pins

Install lower tub cross member
Note2x bolts, 13mm, 36 Nm

Install Mid-aero shield

Lower vehicle partially and set lift onto locks
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height

Install LH rear wheel
Note6x nuts, 21mm, 205 Nm

Install RH rear wheel
Note6x nuts, 21mm, 205 Nm

Lower vehicle until tires are touching the ground
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered

Torque RH rear wheel nuts
Note6x nuts, 21mm, 205 Nm

Torque LH rear wheel nuts

Install LH rear wheel cap
Note1x cap, 8x clips, Partially secure wheel cap to wheel, While partially installed wheel cover can be rotated to align with tire design, When aligned press inward from center of cap then secure all clips to mounting ring

Install RH rear wheel cap
Note1x cap, 8x clips, Partially secure wheel cap to wheel, While partially installed wheel cover can be rotated to align with tire design, When aligned press inward from center of cap then secure all clips to mounting ring
- Reconnect MV power. See Disconnect MV Power.

Install RH bed closeout panel
Note6x clips, 1x tab, Release RH tailgate cable to install bed closeout panel from vehicle

Install RH upper bed side wall assembly
Note8x clips, Replace any missing or damaged clips, Lift tonneau seal as required

Install LH lower bed side wall
Note1x bolt, 15mm, 46 Nm, 2x bolts, 13mm, 36 Nm, 4x bolts, 10mm, 11 Nm, 2x nuts, 10mm, 7 Nm, 4x clips, 1x fastener cover, 1x connector, Secure locking tabs, Connect bed outlet connectors onto bed side wall and ground strap, 1x bolt, 10mm, 10 Nm, 2x connectors, Secure locking tabs, Slide lock to secure, Recommend assistance

Install LH upper bed side wall assembly
Note8x clips, Replace any missing or damaged clips, Lift tonneau seal as required

Install bed floor assembly
Note10x bolts, 15mm, 56 Nm, 4x anchors, Open and close anchors as needed, Recommend assistance

Install bed cargo tub lid
Note4x bolts, 10mm, 6 Nm, Snug bolts, Torque will be done at later step, Position bed cargo tub lid onto vehicle, Install bolts securing bed cargo tub lid onto hinges, Recommend assistance

Install cargo tub struts onto cargo lid

Close bed cargo tub lid

Install fastener covers onto bed floor assembly
Note6x covers
- Close the tailgate.
- Close the tonneau cover.
- Raise the LH front window and close the LH front door.

Perform test drive
NotePerform a validation test drive after repairDrive a minimum speed of 25mph, Drive in a straight line and check for excessive pull, Verify the steering wheel is centered when vehicle is driving straight, Determine whether an alignment is recommended Add correction code 00040100 as needed
