Electromechanical Brake Booster Assembly (Structural Pack) (Remove and Replace)

  1. Raise and support vehicle with wheels still touching the ground

  2. Open LH front door
  3. Lower LH front window
  4. Open hood
  5. Remove the rear underhood apron. See Underhood Apron - Rear (Remove and Replace).
  6. Remove bolt securing frunk to washer fluid reservoir neck

    1x bolt, 10mm, 5 Nm
  7. Release washer tank neck from washer tank and set aside

    1x O-ring, No need to remove hose from neck
  8. Remove the HEPA filter. See Assembly - Filter - HEPA (Remove and Replace).
  9. Power off vehicle from center display

    Via Controls > Safety > Power Off, Select Power Off button at warning dialogue box
  10. Disconnect LV battery connector and First Responder Loop

    2x connectors, Lift up and release green locking tab, Pull black connector lock outwards to release connection, Release red lock tab on FRL, Allow 2 minutes for all electrical circuits to fully discharge
  11. Remove all four wheels. See Wheel Assembly (Remove and Install).
  12. Raise vehicle fully and lower lift onto locks

    Set vehicle to comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side
  13. Remove front aero shield

    12x bolts, 10mm, 6 Nm, 2x nuts, 15mm, 6 Nm, 2x clips, 2x hooks
  14. Lower vehicle partially and set lift onto locks

    Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height
  15. Position the oil drain container under hydraulic control unit area
  16. Place absorbent material underneath brake booster and reservoir area
  17. Remove fluid from brake fluid reservoir
  18. Remove master cylinder secondary pipe from brake booster

  20. Remove LH front floormat
  21. Remove the LH center console side panel. See Side Panel - Center Console - LH (Remove and Replace).
  22. Remove screw and clips securing LH footwell cover

  23. Remove connectors from LH footwell cover and remove from vehicle

  24. Remove fasteners securing driver knee air bag to vehicle

    2x push clips, 2x screws, T20, 2 Nm, 4x patch bolts, E10, 8 Nm, Discard after removal, Support the knee air bag while lowering, The connector / harness length is very short
  25. Disconnect the driver knee air bag and remove from vehicle

  26. Remove the LH footwell air duct
  27. Disconnect brake switch

    Twist counter clockwise 45 degrees to remove. Replace if damaged during removal
  29. Remove cotter clip from clevis pin on brake pedal assembly

  31. Remove fasteners securing booster to bulkhead

  32. Remove brake booster assembly from vehicle
  33. Position brake booster assembly into vehicle
  34. Install fasteners securing booster to bulkhead

  35. Align brake pedal to iBooster rod and install clevis pin to brake pedal assembly

  37. Install brake switch onto pedal assembly

    Confirm that the brake pedal is in the home position, iBooster and Brake Pedal must be assembled together for brake light switch to be installed, Push the brake switch into the clip until it stops (don't push so hard as to move the brake pedal), Twist clockwise 45 degrees to set the brake switch, Make sure brake switch connector facing RH side of vehicle with connector pins vertical

  47. Install master cylinder primary pipe from brake booster

  49. Remove absorbent material from underneath brake booster assembly and reservoir area
  50. Remove the oil drain container from underneath vehicle
  51. Connect first responder loop and LV battery

    2x connectors, Secure FRL first, Seat LV battery connection and push black connector lock inwards to secure, Engage green locking tab when fully seated
  52. Connect to vehicle using Toolbox 3.0

  53. Select ‘Actions/Autodiag’ and search for ‘Service_Redeploy’

  57. Clean area around brake fluid reservoir and remove brake reservoir cap

  59. Install pressure bleeder adapter onto reservoir
  60. Set brake bleed reservoir pressure to 30 psi

    Connect power supply to bleeder and turn on the power, Set pressure to 30 psi, Attach brake bleed reservoir to brake bleed adapter
  61. Re-establish vehicle connection to Toolbox 3.0

    Vehicle connection is integrated into drivers footwell cover, Open Toolbox 3 website and establish connection to the vehicle. https://toolbox.teslamotors.com, Select connection status icon at top right corner, and select connect locally (icon will turn green when vehicle is connected)
  62. Select Actions/Autodiag and search for "bleed"
  63. Remove bleeding valve covers and install the fluid catching bottle to LH front brake caliper outer bleeding valve before starting the ESP

  64. Open LH front brake caliper outer bleeding valve then click the play button next to PROC_ESP_FRONT-L-REAR-R-BRAKE-BLEEDvia Toolbox: (link)via Service Mode:
    • Chassis ➜ Brakes ➜ Brake Bleed FL-RR
    • Chassis ➜ Brakes ➜ Brake Bleed FL-RR
    and select Run to start the ESP, then close the bleeding valve once the pump stop running, then repeat the process for inner bleeding valve, and then lastly repeat the process for outer bleeding valve again

  65. Repeat the above step till clear fluid and no air bubbles come out of the LH front brake caliper bleeding valve

  66. Remove the fluid catching bottle, Torque LH front brake caliper bleeding valves then install covers

  67. Remove bleeding valve covers and install the fluid catching bottle to RH front brake caliper outer bleeding valve before starting the ESP

  78. Remove the fluid catching bottle, Torque LH rear brake caliper bleeding valve and install cover

  79. Power off brake bleed reservoir and detach brake bleed reservoir from brake bleed adapter
  80. Remove pressure bleeder adapter from reservoir
  81. Check fluid level

  82. Install brake reservoir cap
  83. Pump the brake pedal a few times to ensure the brake pedal feels normal
  84. Using Toolbox 3:
    1. Select the Actions tab and search for "Stiffness".
    2. Select the ODIN routine TEST_BRAKE_X_STIFFNESS-TEST-SERVICEvia Toolbox: (link)via Service Mode: Chassis ➜ Brakes ➜ Brake Stiffness Test, and then click the link of the routine.
    3. If brake pads or rotors have been replaced, select UNBURNISHED under "Action_Type". In all other cases, select BURNISHED.
    4. Click RUN, and allow the routine to complete.

  85. Remove Ethernet cable from Ethernet port to disconnect Toolbox 3.0 from vehicle
  86. Raise vehicle fully and lower lift onto locks

  87. Apply Loctite 222 onto front aero shield bolts and install fasteners securing front aero shield to vehicle

  88. Lower vehicle partially and set onto locks

    Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height
  89. Install all 4 wheels. See Wheel Assembly (Remove and Install).
  90. Install the HEPA filter assembly. See Assembly - Filter - HEPA (Remove and Replace).
  91. Install washer tank neck to washer tank

  92. Secure frunk to washer fluid reservoir neck

  93. Install the rear underhood apron. See Underhood Apron - Rear (Remove and Replace).
  94. Close hood
  95. Remove vehicle from lift

  96. Raise LH front window
  97. Close LH front door
  98. Perform test drive
