Harness - Ancillary Bay - HV Battery (Structural Pack) (Remove and Replace)

Only technicians who have been trained in High Voltage Awareness and have completed all required certification courses (if applicable) are permitted to perform this procedure. Proper personal protective equipment (PPE) and insulating HV gloves with a minimum rating of class 0 (1000V) must be worn at all times a high voltage cable, busbar, or fitting is handled. for additional safety information.
Remove
- Open all doors and lower the windows.
- Put the vehicle in Service Mode. See Service Mode.
- Remove the HEPA filter assembly. See Assembly - Filter - HEPA (Remove and Install).
- Remove the 2nd row seat cushion. See Seat Cushion - Lower - 2nd Row (Remove and Replace).
- Remove the RH 2nd row seat back. See Seat Back - 2nd Row - RH (Remove and Replace).
- Remove the LH 2nd row seat back. See Seat Back - 2nd Row - LH (Remove and Replace).
- Disconnect LV power. See 12V/LV Power (Disconnect and Connect).
- Perform Vehicle HV Disablement Procedure. See Vehicle HV Disablement Procedure (Structural Pack).
- Lower the vehicle until the tires are touching the floor.
- Remove the ancillary bay cover. See Cover - Ancillary Bay (Structural Pack) (3-Phase) (Remove and Replace).
- Remove the pyrotechnic battery disconnect. See Pyrotechnic Battery Disconnect (Structural Pack) (Remove and Install).

Disconnect the shunt assembly
connector.

Release the clip that attaches the
shunt harness branch to the tray.

Disconnect the fast charge contactor
connector.
-
Disconnect the ancillary bay harness from
the HV connector harness.
-
Release the clip that attaches the HV
connector harness branch to the tray.
-
Disconnect the negative contactor
connectors (x2)
-
Release the ancillary bay harness clip for
access.
-
Disconnect the HV drive unit isolator
header connector.
-
Disconnect the rear battery
passthrough connectors (x2).
-
Release the clips (x2) that attach the
ancillary bay harness to the tray below the PCS hoses.
-
Remove the 63A fuse cover.
-
Disconnect the HVIL connector from the
HV heat pump harness.
-
Remove the nut and washer that attach
the ancillary bay harness to the coil pack.
-
Remove and discard the nuts that
attach the inner 63A fuse to the ancillary bay.
-
Remove the ancillary bay harness from the
plastic bobbin stud.
-
Disconnect HVIL connector from the
drive unit HV header.
-
Disconnect the positive contactor
connectors (x2).
-
Release the clip that attaches the
ancillary bay harness to the tray.
-
Disconnect the HV controller
connectors (x7).
-
Release the harness clips (x3) that
attach the harness to the HVC hinge tray and route the harness away.

Release the HVC hinge tray from the
hinge clips (x2) and remove it from vehicle
NoteCarefully release the two hinge clips. As an alternative the hinge tray bolts can also be removed.
-
Disconnect the PCS LV connector from
the PCS.
-
Disconnect the PCS logic connector
from the PCS.
-
Disconnect the PCS to DC bus HV
connector.
-
Disconnect the AC filter
harness.
-
Remove the bolts (x6) that attach the
PCS to the HV battery.
NoteMake sure that ONLY the 8mm bolts are removed. Do not remove the T30 fasteners.

Remove and discard the nut that
attaches the ancillary bay harness to the negative DC link.
-
Release the clip that attaches the
ancillary bay harness to the tray between the PCS and bobbin.

Feed the RH side of the harness to the
left of the HV battery and maneuver it below the coolant hose and the PCS.
NoteAssistance is recommended. Carefully tilt the PCS upward, enough to clear the FC contactor connector below the RH side.

Remove the ancillary bay harness from the
ancillary bay.
Install
-
Position the ancillary bay harness into
the ancillary bay for installation.
-
Feed the RH side of harness to the RH
side of the HV battery and maneuver it below the coolant hose and PCS.
NoteAssistance is recommended. Carefully tilt the PCS upward, sufficiently to clear the FC contactor connector below the RH side.

Install the clip that attaches the
ancillary bay harness to the tray between the PCS and bobbin.

Install a new nut that attaches the
ancillary bay harness to the negative DC link (torque 1.5 Nm).

Install the bolts (x6) that attach the
PCS to the HV battery (torque 6 Nm).
-
Connect the FC contactor HV harness
connector to the PCS.

Connect the DC bus HV connector to the
PCS.
-
Connect the PCS logic connector to the
PCS.
-
Connect the PCS LV connector to the
PCS.
-
Install the HVC hinge tray onto the
hinge clips (x2) and install the assembly into the vehicle.
NoteTake note of the way the harness will route over the hinge. Carefully attach the hinge tray onto the hinge clips. Make sure the tray is fully seated.

Install the harness clips (x3) onto
the HVC hinge tray and route the harness.

Connect the HV controller connectors
(x7).
-
Install the ancillary bay harness clip
near the PCS return hose.

Connect the positive contactor
connectors (x2).
-
Connect the HVIL to the drive unit HV
header.

Install the ancillary bay harness to the
plastic bobbin stud.
-
Install new nuts (x2) that attach the
inner 63A fuse to the ancillary bay (torque 2.5 Nm).

Install the washer and nut that attach
the ancillary bay harness to the coil pack (torque 1.5 Nm).
-
Connect the HVIL connector to the HV
heat pump harness.

Install the 63A fuse cover.
-
Connect the rear battery passthrough
connectors (x2).
-
Install the clips (x2) that attach the
ancillary bay harness to the tray below the PCS coolant hoses.

Connect the HV drive unit isolator
header connector.
-
Install the clip that attaches the
ancillary bay harness onto the tray.
-
Connect the negative contactor
connectors (x2).
-
Install the clip that attaches the HV
connector harness branch onto the tray.
-
Connect the ancillary bay harness
connector to the HV connector harness.
-
Connect the fast charge contactor
connector.
-
Install the clip that attaches the
shunt harness branch onto the tray.
-
Connect the shunt assembly
connector.
- Measure the voltage across the pyrotechnic battery disconnect mount points, and then install the pyrotechnic battery disconnect. See Pyrotechnic Battery Disconnect (Structural Pack) (Remove and Install).

Inspect the ancillary bay phantom seal and
make sure that no damage is present.
NoteIf damage is found, replace the ancillary bay phantom seal.
- Install the ancillary bay cover onto the HV battery. See Cover - Ancillary Bay (Structural Pack) (3-Phase) (Remove and Replace).
- Install the mid aero shield panel. See Panel - Aero Shield - Mid (Remove and Replace).
- Fully lower the vehicle.
- Connect LV power. See 12V/LV Power (Disconnect and Connect).
- Install the HEPA filter assembly. See Assembly - Filter - HEPA (Remove and Replace).
- Install the rear underhood apron. See Underhood Apron - Rear (Remove and Replace).
- Install the RH 2nd row seat back. See Seat Back - 2nd Row - RH (Remove and Replace).
- Install the LH 2nd row seat back. See Seat Back - 2nd Row - LH (Remove and Replace).
- Install the 2nd row lower seat cushion. See Seat Cushion - Lower - 2nd Row (Remove and Replace).
- Exit Service Mode. See Service Mode.
