Only technicians who have been trained in High Voltage Awareness and have completed all required certification courses (if applicable) are permitted to perform this procedure. Proper personal protective equipment (PPE) and insulating HV gloves with a minimum rating of class 0 (1000V) must be worn at all times a high voltage cable, busbar, or fitting is handled. Refer to Tech Note TN-15-92-003, High Voltage Awareness Care Points for additional safety information.

CAUTION
If an HV Battery is to be shipped, such as returning a battery to MRB for refurbishment, the battery must have an SOC of less than 50% for land transport, or an SOC of less than 30% for air transport. If the SOC is greater than these values, the HV battery must be discharged to the acceptable values before the battery can be shipped.

CAUTION
If the vehicle will be stored outdoors without the HV battery installed, seal the floor opening to prevent water and/or animal ingress. Collision wrap material is recommended.

Discharge

WARNING: To conform with local laws, High Voltage Lithium Batteries must be discharged before packing for shipment. Additionally, HV batteries must be discharged before being put into storage. HV batteries to be shipped must have a State of Charge (SoC) of less than 30% or 50%, depending on the region. If the method of shipment is unknown or uncertain, or the battery is to be stored, it is recommended to discharge the HV battery to less than 30%.

WARNING: Do not ship or store an HV battery that has a loss of high voltage isolation. Verify HV battery isolation before packing for shipment or storage. Use the HV Battery Communication Tool, described in Toolbox article #41977 or Customer Document CD-21-16-003, to determine if the HV battery parameters are within safe limits for shipment or storage.

Note
If possible, perform the discharge procedure before HV battery removal. This method requires less time and user interaction than to use the Battery Discharge Tool after the battery has been removed. The Battery Discharge Tool can only be used by certified technicians..

The steps of the discharge procedure are mostly touch time, and can be performed by the Service Advisors/Front of House team as well as Service Technicians..
  1. Enable Service Mode Plus. See Service Mode Plus.
  2. Identify the vehicle's current SOC Max: In the Service Mode Plus menu, touch High Voltage > HV Battery, and then touch the large HV battery diagram to display the HV Battery information window.
    • If the SOC Max is less than the SOC shipping threshold, skip to the Remove section in this procedure.
    • If the SOC Max is greater than the SOC shipping threshold, continue to the next step.
  3. Move the vehicle to a location where the battery can be safely discharged unattended.
  4. In the Service Mode Plus menu, touch High Voltage > HV Battery.
  5. In the Tools section, touch Start HV Discharge, and then in the window that opens, touch Run.

    The discharge routine starts and will automatically stop when the SOC Max value for surface transport has been attained.
  6. After discharge is complete, move the vehicle to the service bay.

Remove

  1. Verify that the vehicle software version is at 2023.20 or later, and if not, update to the latest version. See Software Update.
  2. Remove the LH rocker panel carrier. See Carrier - Rocker Panel - LH (Structural Pack) (Remove and Replace).
  3. Remove the butyl patches (x2) that cover the LH rocker access holes.
  4. Install lift pad adapters.
    • For EMEA only, install Adapter, Lift Pad, Model Y (1614078-00-A)
    • For other regions, install Universal Lift Pad Adapters (1936724-00-A)

    Outside of EMEA, Universal Lift Pad Adapters (1936724-00-A) replace Adapter, Lift Pad, Model Y (1614078-00-A). Discard any other versions of lift pad adapters.

    In EMEA, the Universal Lift Pad Adapters are not yet available. Make sure to use the rubber Model Y lift pads on Model Y and the Model 3 lift pads on Model 3.

    Instructions for Universal Lift Pad Adapters:

    1. Depending on the lift type, install the correct thread adapter onto the lift adapter.
    2. Make sure the thread stop washer is installed and tightened to the bottom of the lift adapter. If the thread stop washer is not installed, do not continue using the lift adapter.
    3. Install the lift adapters onto the lift arms so that the black lift pad is toward the vehicle.

      Make sure the adapter is install in the correct orientation.
    4. Position the lift arms so that the lift adapters align with the datum hole on the vehicle.
    5. Lift the lift arms to fully seat the lift pads into the vehicle.
    6. Make sure all 4 adapters are fully seated into the vehicle.
  5. Repeat steps 2 through 4 for the RH side of the vehicle.
  6. Open all doors and lower all windows.
  7. Enable the EPB Service Mode. See Parking Brake - Caliper - Rear - LH (Release)
  8. If not already enabled, enable Service Mode Plus. See Service Mode Plus
  9. Access the thermal system routines on the touchscreen: Touch Quick Controls > Service Mode > Diagnostics > Thermal.

    Authorize routines by holding the turn signal stalk full up (right hand turn) while applying brake with the key in the vehicle.
  10. Touch Start Thermal Fill Drain (Coolant Only) on the touchscreen.

    Verify the indicator displays green and the vehicle is ready for the coolant fill/drain.

  11. Disconnect and remove the laptop from the vehicle.

  12. Remove the LH and RH front seats. See Seat Assembly - 1st Row - LH (Remove and Replace).

  21. Remove the rear floormat.
  22. Remove the clips (x3) that attach the rear main cabin carpet to the vehicle.
  23. Remove the rear main cabin carpet from vehicle.

    Pull up at the rear of rear main carpet and slide back, then remove it from the LH rear door.
  24. Remove the LH riser side carpet support bracket.

  26. Remove the clip that attaches the center console harness to the body.
  27. Remove the bolts (x4) that attach the LH and RH lower IP carrier brackets.
  28. Remove the LH and RH floor ducts.
  29. Remove and discard the bolts (x4) that attach the LH and RH center console lower rails.

    Slide the rails forward to disengage it from the center console riser assembly.
  30. Loosen the rear inner HV battery bolts (x4) with a ratchet and remove them with a battery powered drill.

  31. Raise vehicle to a comfortable working height. See Raise Vehicle - 2 Post Lift.
  32. Remove the front aero shield. See Panel - Aero Shield - Front (Structural Pack) (Remove and Replace).
  33. Remove the LH and RH front wheel arch liners. See Wheel Arch Liner - Front - LH (Structural Pack) (Remove and Replace)
  34. Remove mid aero shield. See Panel - Aero Shield - Mid (Remove and Replace).
  35. Perform Vehicle HV Disablement Procedure. See Vehicle HV Disablement Procedure (Structural Pack).
  36. Remove the pyro disconnect from the ancillary bay prior to shipping the HV battery:
    1. If insulation is present, cut the insulation as required to gain access to the pyro disconnect cover.
    2. If not already performed, put on HV insulating gloves, leather outer gloves, and safety glasses.

      Continue to wear PPE until instructed to remove.
    3. Remove the bolts (x2) (torque 10 Nm) that attach the pyro disconnect cover to the ancillary bay housing, and then remove the cover from the housing.

      Use of the following tool(s) is recommended:
      • External Torx E10
      • Flex head ratchet/flex head torque wrench
    4. Remove the pyro disconnect insulators (x2) from the ancillary bay, and then set the insulators to the side.
    5. Remove and discard the bolts (x2) (torque 5 Nm) that attach the pyro disconnect to the ancillary bay.

      Use of the following tool(s) is recommended:
      • Insulated Extension 1/4in Dr. x 6 in
      • Insulated Ratchet 1/4in Dr. Std
      • Insulated Socket 1/4in Dr. 6pt. Std. x 13 mm
      • Kit, HV Pyro-Disconnect Replacement, M3
      • Pick-up Magnet with Plastic Handle 18" Flexible
    6. Disconnect the pyro disconnect connector, and then remove the pyro disconnect from the ancillary bay.

      Carefully lift the pyro disconnect straight up and out of the ancillary bay, and then release the electrical connector.
    7. Position the pyro disconnect cover on the ancillary bay housing, and then install the bolts (x2) (torque 10 Nm) that attach the cover to the housing.

      Use of the following tool(s) is recommended:
      • External Torx E10
      • Flex head ratchet/flex head torque wrench
      • Torque wrench, Digital + Angle, 3/8" Dr, Flex Head, 13.5-135 Nm
    8. If you are no longer exposed to high voltage or other safety risks, the PPE may be removed.
  37. Disconnect the logic connector at the LH seat frame.
  38. Remove the clip that attaches the logic connector harness to the LH seat frame.
  39. Remove the bolt that attaches the busbar cover access door.
  40. Remove the bolts (x2) that attach the charge port busbar kit to the HV header.
  41. Disengage the clip that attaches the LH body harness to the rear body and move the harness aside.
  42. Lift the busbar kit connector to remove it from the HV header.

    Use an inflatable air bag to suspend the busbar away from the HV header during removal and installation.
  43. If there is a 3-phase (AC) connection between the charge port and HV battery, disconnect it:
    1. Slide the release to unlock the 3-phase connector handle of the charge port to HV battery harness from the secured position.
    2. Fully raise the handle on the 3-phase connector.
    3. Remove the 3-phase connector from the ancillary bay 3-phase header.
  44. Disconnect the HVC logic connector and install the logic cap.
  45. Disconnect the LV power connector to HV battery.
  46. Raise the vehicle to a comfortable working height. See Raise Vehicle - 2 Post Lift.
  47. Position a coolant drain container underneath the LH front of the HV battery.
  48. Disconnect the PT supply hose at the LH front side of the vehicle.

    1x spring clip. Plug hose connections as needed.
  49. Install PCS flush adapter onto the PT supply hose.

    Remove plugs as needed. Perform push-pull-push test to confirm flush adapter is fully seated.
  50. Attach coolant cart flush hose to regulator and PCS flush adapter.

    Make sure that the regulator valve is closed. The pressure regulator is not adjustable.
  51. Position the coolant drain container underneath the LH RDU area.
  52. Remove the clip that attaches the RDU inverter inlet hose to the RDU HV cable.
  53. Disconnect the RDU inverter inlet hose from the fluid coupling.

  54. Attach a compressed air line to the coolant pressure tester.

    Make sure that the valve on the pressure regulator is closed.
  55. Slowly open the valve on the pressure regulator and allow coolant to completely drain.

    Keep an eye on all hose connections to make sure there are no leaks.
  56. Close the valve on the pressure regulator when no more coolant is draining from the RDU inverter inlet hose.
  57. Disconnect the compressed air line from the coolant pressure tester.
  58. Position the coolant drain container underneath the LH front of the HV battery.
  59. Remove the PCS flush adapter from the PT supply hose.

  60. Remove the PT flush fitting adapter from the cart pressure hose.
  61. Position the coolant drain container underneath the center front of the HV battery pack.

  64. Secure the coolant cart flush hose to the battery drain fitting adapter.
  65. Position the coolant drain container underneath the RH front of HV battery.
  66. Disconnect the HV battery RH front inlet hose.

  67. Remove the clip that attaches the HV battery RH front inlet hose to the skid plate.
  68. Attach the compressed air line to the coolant pressure tester.

  69. Open the valve on the battery drain fitting adapter.
  70. Slowly open the valve on the pressure regulator and allow coolant to completely drain.

  71. Close the valve on the pressure regulator when no longer coolant drains from the HV battery RH front inlet port.

  81. Disconnect the FDU HV harness connector.

    Release locking tab and rotate the release lever up to disengage the connector. Do not force the release lever up. Make sure that the alignment tabs on the FDU header are not damaged.
  82. Remove the FDU HV harness connector from the FDU and move it aside.
  83. Release the clip that attaches the PT coolant hose to the LH side of the front HV battery bash plate.
  84. Release the compressor HV harness connection from the HV battery.

    Hold down the red locking tab and disengage the release lever. Do not force the release lever up.
  85. Release the clips (x4) that attach compressor HV harness to the rear of HV battery.
  86. Position the coolant drain container underneath the LH rear of the HV battery.
  87. Remove the RDU inverter inlet hose.

    Rotate the hose between the subframe and battery out of the vehicle.

  94. Remove the smaller bolts (x4) for the LH and RH shear plates.

  95. Loosen the large bolt that attaches the LH shear plate and subframe to body and rotate the shear plate clear of the HV battery.

  98. Loosen the front bolts (x6) that attach the HV battery through the skid plate cover with a ratchet, and then remove them with a battery powered drill.

  108. Release the FDU HV cable from the rear of the HV battery.

  111. Remove the front left manifold battery supply tube from the HV battery.

    1x spring clip, 3x clips. Use a shop towel to clean any residue coolant if necessary. Plug hose connections as needed.
  112. Remove the PT return tube from the RH side of the HV battery pack.

    6x clamps, 6x bracket. Each clamp has 3x datums that need to be released from 3x bracket holes.
  113. Attach the HV battery H-frame to the gantry and raise it into position.
  114. Attach the P2 sling adapter onto the H-frame.

    4x anchor hooks. Install hooks. Verify anchor hooks are fully tightened and secured. Be aware and do not install anchors hooks in a manner which will cause the adapter sling to bind or twist.
  115. Position the HV battery under the gantry.

  116. Attach the P2 sling adapter onto the HV battery pack.

    4x locking joints. The hoist is color coded and will come with instructions. Make sure that locking joints are fully attached, DO NOT secure the middle joints. Perform push and pull test. If not properly secured, the top pin will be recessed. Take care to secure properly and safely.

  1. Open the top cover of the crate that contains the new HV battery pack.

    Some replacement HV battery packs may be shipped on plastic pallets. This is a temporary condition that is being rectified.
  2. Inspect and clean the wade seal on the HV battery prior to installation.
    If the wade seal is damaged, rework or replace the seal.
  3. Install the logic cap onto the new HV battery pack.
  4. Remove the fasteners that attach the new HV battery pack to the crate/pallet.
  5. Position the gantry and H-frame over the crate/pallet and attach the P2 sling adapter to the new HV battery pack.

    4x locking joints, The hoist is color coded and will come with instructions. Make sure that the locking joints are fully secured. DO NOT secure the middle joints. Perform a push and pull test. If not properly secured, the top pin will be recessed. Take care to secure properly and safely.

    The design of the plastic pallet prevents easy insertion of the locking joints into the two rear lifting holes. With the help of an assistant, insert a pry bar under the flange of the HV battery and compress the pallet at the lifting hole to create space to secure the locking joint. Damage to the plastic pallet is acceptable.

    CAUTION
    Make sure to lift the HV battery by the rear most lifting holes. Using the middle holes instead of the rear holes will put excessive strain on the sling and tilts the pack unsafely.

  6. Raise new HV battery pack off the pallet.

  7. Transfer all of the HV header and coolant port caps from the front and rear of the new HV battery to the old HV battery for return shipment.

  8. Move the gantry away from the crate and put the HV battery table into position.

  30. Inspect and clean the body side of the HV battery wade seal interface.

  98. Perform a Hioki resistance test at each HV joint from the HV busbar lead to the bolt head.

    2x HV joints, The acceptable resistance is between 0.050 mΩ (50 μΩ) and 0.195 mΩ (195 μΩ). If the resistance is greater than 0.195 mΩ (195 μΩ), there is too much resistance in the High Voltage joint. Remove the fastener, clean areas with isopropyl alcohol, install fastener back and test again. If the resistance is lower than 0.050 mΩ (50 μΩ), reposition the probes and measure again. If the resistance is repeatedly between 0.00 mΩ and 0.050 mΩ (50 μΩ), hioki test passed, proceed to the next step.
  99. Install the bolt that attaches the busbar cover access door (torque 9 Nm).
  100. Engage the LH body harness onto the clip on the rear body.
  101. If there is a 3-phase (AC) connection between the charge port and HV battery, connect it:
    1. Fully raise the handle on the 3-phase connector of the charge port to HV battery harness.
    2. Use both hands to firmly connect the 3-phase connector of the charge port to HV battery harness to the ancillary bay 3-phase header.

      Make sure that the connector fits the header squarely and tightly.
    3. While pressing the 3-phase connector onto the 3-phase header, fully lower the handle.

    4. Slide the release to lock the 3-phase connector handle in the secured position.
    5. Verify that the connector is fully seated, and compare both sides of the connector, that it is properly latched in place.

  102. Connect the logic connector at the LH seat frame.

  143. Disconnect the laptop from the vehicle. See Toolbox 3 (Connect and Disconnect).
  144. Disconnect the 12V/LV battery maintainer.
  145. Install the HEPA filter assembly. See Assembly - Filter - HEPA (Remove and Replace).
  146. Install the washer tank neck to the washer tank.

    Note
    1x O-ring. Make sure that the washer hose is properly routed after installation.
  147. Install the bolt that attaches the washer fluid reservoir neck (torque 5 Nm).
  148. Install the rear underhood apron.
  149. Move LH front seat backward.
  150. Install new bolts (x2) that attach the LH front seat front fasteners (torque 33 Nm).
  151. Move LH front seat forward.
  152. Install LH front seat belt retractor to seat.

    Note
    Insert the retractor into the seat pretensioner. Make sure it locks into position with push-pull-push test.
  153. Install the bolts (x2) that attach the LH front seat rear fasteners (torque 33 Nm).
  154. Move LH front seat to original position.
  155. Move RH front seat backward.
  156. Repeat steps 149 through 154 for the RH seat.
  157. Move RH front seat forward.
  158. Raise all windows and close the doors.
  159. Remove lift pad adapters from LH and RH rocker.
  160. Install butyl patches onto LH and RH rocker access holes.

    2x butyl patches, Apply pressure along patch to verify fully secured to body, Replace with new patch if needed, Roughly 2" x 2 1/2".
  161. Install LH and RH rocker carrier. See Carrier - Rocker Panel - LH (Structural Pack) (Remove and Replace).
  162. Install LH and RH rocker panel onto the rocker carriers. See Cover - Rocker Panel - Lower - LH (Remove and Replace).
