Pyrotechnic Battery Disconnect (Structural Pack) (Remove and Replace)

Remove

  1. Open all four doors.
  2. Lower all four windows.
  3. Move LH front seat forward.
  4. Move RH front seat forward.
  5. Remove the 2nd row lower seat cushion. See Seat Cushion - Lower - 2nd Row (Remove and Replace).
  6. Remove the rear underhood apron. See Underhood Apron - Rear (Remove and Replace).
  7. Remove the HEPA filter assembly. See Assembly - Filter - HEPA (Remove and Install).
  8. Power off vehicle from center display.

    Via Controls > Safety > Power Off, Select Power Off button at warning dialogue box.
  9. Disconnect LV battery connector and First Responder Loop.

    2x connectors, Lift up and release green locking tab, Pull black connector lock outwards to release connection, Release red lock tab on FRL, Allow 2 minutes for all electrical circuits to fully discharge.
  10. Verify operation of multimeter.

    Set multimeter to DC voltage, Confirm multimeter is properly measuring voltage by testing LV battery, Touch lightly and do not damage terminals.
  11. Raise and support vehicle.

    Ensure vehicle is not charging, Note the MYSP lifting points are more narrow than the MY.
  12. Raise vehicle fully and lower lift onto locks.

    Set vehicle to comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side.
  13. Remove push clips at left and right wheel house liner to mid aero shield.

    2x clips.
  14. Remove mid aero shield.

    11x bolts, 10mm, 5 Nm, Fasteners may vary, MYSP will have one less bolt and an extra clip.
  15. Remove all items from pockets and ensure not wearing metal items.
  16. Inspect HV insulating gloves.

    Check gloves for damage prior to use, Refer to service document TN-15-92-003 R1, for information on inspecting HV gloves.
  17. Put on HV insulating gloves and leather over gloves.

    Make sure to wear Electrical Protective Gloves any time Hioki tester is used.
  18. Install amp clamp to RDU HV harness.

    Verify meter is zeroed out before performing measurement, Measure single cable. Verify ammeter is installed in correct direction. If current > 0.5A do not proceed with disconnecting HV connector. In this case, start vehicle electrical isolation again to make sure that all was properly shut down. Escalate for assistance as requiredIf current < 0.5A, Ok to disconnect and check voltage at HV plug on the battery side.
  19. Release RDU HV harness from HV battery.

    1x connector, Release locking tab and rotate the release lever up to disengage the connector, Do not force the release lever up, Ensure the alignment tabs on the RDU header are not damaged.
  20. Verify no high voltage at RDU HV header.

    Make sure to wear PPE (HV gloves, safety glasses) when working on high voltage component, Measure B+ to Ground, B- to Ground, B+ to B-, If voltage is greater than 10V, Pack contactors are not open or welded, Stop work and reach out to Service Engineering.
  21. Lower vehicle until tires are touching the ground.

    Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered.
  22. Cut away insulation covering pyro cover.

    If insulation is present then cut away.
  23. Remove pyro disconnect cover.

    2x bolts, E10, 10 Nm.
  24. Remove the pyro disconnect insulators.

    2x insulators, Make sure to wear proper PPE from this step onward until the ancillary bay cover has been secured.
  25. Remove bolts securing pyro disconnect to ancillary bay.

    2x bolts, 5 Nm + 60 degrees, Discard after removal.
  26. Remove pyro disconnect from ancillary bay.

    1x connector from the bottom, Lift pyro disconnect straight up and out of the ancillary bay.
  27. Install pyro disconnect dummy cover.

Install

  1. Record the replacement pyrotechnic battery disconnect serial number and part number for later entry into SCA.
  2. Perform a zero adjust of the Hioki resistance meter in preparation to measure resistances later in this procedure. See Resistance Meter (Zero Adjust).

    HV insulating gloves and leather glove protectors must be worn throughout the remainder of this procedure. Do not remove gloves or protectors until otherwise noted.
  3. Remove pyro disconnect dummy cover.
  4. Use an IPA wipe to clean the HV mating surfaces of the shunt, busbar, and the pyrotechnic battery disconnect, and allow at least 1 minute to fully dry.
  5. Set the multimeter to the "LoZ" (low impedance) mode.

    For Fluke multimeters without "LoZ" mode on the mode selector, see Multimeter (LoZ Setting).
  6. Measure the voltage between the busbar (top) and shunt (bottom) for at least 10 seconds, so as to balance the voltage across the pyrotechnic battery disconnect mount points.

    The voltage displayed on the multimeter is not as important as balancing the mount points.
  7. Position the pyrotechnic battery disconnect into the ancillary bay, align the pins of the connector with the disconnect, and then press the disconnect straight down onto the busbars.

    If the pyrotechnic battery disconnect immediately triggers, perform these alternative steps, otherwise go to step 8:
    1. Remove the pyrotechnic battery disconnect from the ancillary bay.
    2. Remove the ancillary bay cover. See Cover - Ancillary Bay (Structural Pack) (Remove and Replace).
    3. Install a new pyrotechnic battery disconnect into the ancillary bay. See Pyrotechnic Battery Disconnect (Structural Pack) (Remove and Install).
    4. Install the ancillary bay cover. See Cover - Ancillary Bay (Structural Pack) (Remove and Replace).

      Performing all of the steps to install the ancillary bay cover effectively ends this procedure. Do not continue to step 8.
  8. Install bolts securing pyro disconnect to ancillary bay.

    2x patch bolts, 13mm, 5 Nm +60 degrees, Install new fasteners.
  9. Measure resistance from pyro disconnect to busbar.

    1x HV joint, 0.060 mΩ (60 μΩ) or less, Verify Hioki tester is properly zeroed before usage, If the impedance is higher, escalate a Toolbox session, as appropriate.
  10. Measure resistance from the pyro disconnect to shunt.

    1x HV joint, 0.045 mΩ (45 μΩ) or less, Verify Hioki tester is properly zeroed before usage, If the impedance is higher, escalate a Toolbox session, as appropriate.
  11. Install the pyro disconnect insulators.

    2x insulators.
  12. Install pyro disconnect cover.

    Note
    2x bolts, E10, 10 Nm.
  13. Raise vehicle fully and lower lift onto locks.

    Set vehicle to comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side.
  14. Secure RDU HV harness onto HV battery.

    Note
    1x connector, Verify lever is in the upright and open position, Carefully seat connector and allow lever to engage, Fully secure lever and verify red tab is locked, Do not damage any pins.
  15. Remove HV insulating gloves.
  16. Apply Loctite 222 onto mid aero shield bolts and install mid aero shield.

    11x bolts, 10mm, 5 Nm, Fasteners may vary, Model Y Structural Pack will one less bolt and one extra clip.
  17. Install push clips at left and right wheel house liner to mid aero shield.

  18. Lower vehicle fully.

    Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered.
  19. Remove vehicle from lift.

    Lower rack arms fully and remove from under vehicle.
  20. Install the 2nd row lower seat cushion. See Seat Cushion - Lower - 2nd Row (Remove and Replace).
  21. Connect first responder loop and LV battery.

    Note
    2x connectors, Secure FRL first, Seat LV battery connection and push black connector lock inwards to secure, Engage green locking tab when fully seated.
  22. Install the HEPA filter assembly. See Assembly - Filter - HEPA (Remove and Install).
  23. Install the rear underhood apron. See Underhood Apron - Rear (Remove and Replace).
  24. Close hood.
  25. Move RH front seat to original position.
  26. Move LH front seat to original position.
  27. Raise all four windows.
  28. Close all four doors.

    If 12V is powered up, Unlatch rear doors before closing.
