Busbars - Charge Port to HV Battery (EMEA) (Remove and Replace)

- Open all four doors
- Lower all four windows
- Move LH front seat forward

Open hood

Remove rear underhood apron

- Open liftgate

Remove LH rear sill assembly
Note8x clips, 1x datum
- Move RH front seat forward

Remove RH rear sill assembly

Remove 2nd row floor mat

Remove 2nd row mid floor board
Note5x clips, Recommend assistance, Tilt front edge upwards and remove in vertical position
- Move LH Monopost seat forward
- Move RH Monopost seat forward

Remove RH trunk sill side trim
Note4x clips, 1x datum

Remove RH mid C-pillar trim
Note1x screw, T20, 2 Nm, 9x clips

Remove RH lower C-pillar
Note1x patch bolt, T25, 2.5 Nm, 2x screws, T20, 2 Nm, Discard patch bolt after removal

Remove LH trunk sill side trim
Note4x clips, 1x datum

Remove LH mid C-pillar trim
Note1x screw, T20, 2 Nm, 9x clips, 5x tabs

Remove LH lower C-pillar
Note1x patch bolt, T25, 2.5 Nm, 2x screws, T20, 2 Nm, Discard patch bolt after removal

Remove 2nd row rear floor board
Note2x clips, Recommend assistance

Remove busbar duct assembly
Note2x bolts, 10mm, 2.5 Nm

Move 2nd row LH monopost seat fully backward using the comfort button
-
Remove 2nd row LH monopost seat inboard and outboard covers
Note8x clips, Release outward starting from upper section of trim and work downward
-
Peel back 2nd row LH monopost sliding panel carpet
NoteCarpet is one time use, Replace after peeling from podium
-
Remove screws securing 2nd row LH monopost seat sliding panel to seat base
Note2x screws, T25, 2.5 Nm
-
Remove 2nd row LH monopost seat sliding panel
Note2x tabs, Gently slide panel forward to release from tabs, Once tabs are clear lift up and remove panel

Remove 2nd row LH monopost seat carpet from sliding panel
NoteRemove remaining adhesive residue

Remove bolts securing front portion of 2nd row LH monopost seat tracks to floor
Note7x bolts, 11mm, 33 Nm, Discard patch bolts after removal

Move 2nd row LH monopost seat fully forward using the comfort button
-
Remove bolts securing 2nd row LH monopost seat tracks to floor
Note4x bolts, 11mm, 33 Nm, Discard patch bolts after removal

Adjust 2nd row LH monopost seat for removal
NotePlace in comfortable position for easy removal

Remove trunk pocket load floor

Remove trunk rear load floor

Remove trunk tub floor insulator

Remove trunk carpet
-
Remove trunk sill trim
Note4x clips, 2x patch bolts, T25, 2.5 Nm, Discard patch bolts after removal

Remove rear wall load support
Note4x push clips, 2x clips

Remove LH crush can bracket
Note3x clips, 1 datum
-
Remove LH soft trim pocket bracket
Note1x push clip, 1 datum
-
Fold LH 3rd row seat back into down position
-
Remove fasteners securing LH upper C-pillar trim to bracket
Note3x screws, T20, 2 Nm, 1x patch bolt, T25, 3 Nm, Discard patch bolt after removal

Remove LH upper C-pillar trim
Note6x clips, 1x datum
-
Remove LH mid C-pillar zone bracket
Note2x screws, T20, 2.5 Nm, 4x push clips
-
Remove LH trunk side trim carpet
Note4x push clips, 1x connector
-
Remove LH trunk side trim bracket
Note2x bolts, T30, 2.5 Nm, 1x push clip
-
Fold down 3rd row seat backs
NoteFold seat backs at ~40 degrees to ease removal of seat cushion
- Disconnect LV power. See LV Power (Disconnect and Connect).
- Perform the charge port voltage check procedure. See Charge Port Voltage Check.

Release 3rd row seat harness trays from seat frame
Note4x push clips

Disconnect 3rd row seat assembly connections
Note11x connectors, Release tab and slide connector housing off tray to remove

Remove 3rd row seat cushion from vehicle
Note2x clips, While pushing down on cushion, feel for rocket clips and disengage locking tabs, Clips located on both ends of seat cushion, Feed cushion harnesses below 3rd row seat backs, Place cushion on protected surface

Release 2nd row LH monopost seat inline harness bracket from 2nd row front floor bracket
Note2x tabs, Release bracket upward
-
Disconnect 2nd row LH monopost seat harness
Note3x connectors, Disengage red locking tab and disconnect connector while releasing from opposite end of black bracket

Release LH 2nd row monopost seat harness from LH side mid floor common bracket

Remove 2nd row LH monopost seat from vehicle

Remove LH inner reinforcement from body
Note9x bolts, T40, 27 Nm, Use a T40 socket with 8mm wrench to loosen the lower 2 bolts to avoid removal of 3rd row seat frame, Then use hex bit ratchet to remove bolts fully, All other bolts can be removed with 1/4in. Dr. ratchet and 1/4in. Dr. T40 socket

Release charge port connector
Note1x connector, Carefully remove white locking tab, Depress tab to release connection from the charge port, Continue to pull off connector, The connection is intended to disengage the safety cap when released

Release AC inlet harness from charge port
Note1x connector, Release dual step locking tab

Remove charge port safety cap

Remove nuts securing charge port busbar to charge port and remove busbar leads from studs
Note2x nuts, 11 mm, 9 Nm, Nuts have captured washers, Take caution of any tension present with the busbar

Release AC inlet harness from body
Note1x connector, Release locking tab

Release clips securing AC inlet harness
Note4x clips

Remove bolt securing busbar HV connector lid
Note1x bolt, 10mm, 9 Nm

Remove bolts securing HV connector to DC FC header
Note2x bolts, 10mm, 9 Nm

Remove HV connector from DC FC header
-
Remove busbar assembly from vehicle
NoteRecommend assistance, Remove busbar assembly from LH falcon door opening

Clean charge port assembly busbar contact surface of residual penetrox
NoteUse plastic trim tool to push IPA wipe down between plastic divider, Allow 1 minute dry time

Verify charge port studs are torqued to proper specification
Note2x studs, T10, 2 Nm

Clean DC FC header contact surface of residual Penetrox
NoteAllow 1 minute dry time after wiping away Penetrox, New busbar comes with penetrox applied to HV connector

Position busbar assembly into vehicle for installation
NoteNew busbar assembly comes with Penetrox A-13 applied on HV connector side

Install HV connector onto DC FC header
NoteVerify connector is fully seated
-
Install bolts securing HV connector to DC FC header
Note2x bolts, 10mm, 9 Nm
-
Install clips securing AC inlet harness
Note4x clips
-
Secure AC inlet harness from HV battery
Note1x connector, Secure locking tab
-
Apply Penetrox to backside of busbar leads
NoteApply 2 drops of Penetrox A-13 about 5mm in diameter to either side of the hole on both leads, Spread evenly to verify the contact surface is fully covered

Install charge port busbar leads to charge port assembly
Note2x nuts, 11 mm, 9 Nm, Nuts have captured washers, If excessive force is required to seat busbars, they may have been bent. Inspect for damage and replace if necessary

Inspect HV insulating gloves

Put on HV insulating gloves and leather over gloves

Perform Hioki resistance test at each HV joint from HV busbar lead to charge port stud
Note2x HV joints, Measure both joints at the highlighted locations, The acceptable resistance is between 0.050 mΩ (50 μΩ) and 0.270 mΩ (270 μΩ). If the resistance is greater than 0.270 mΩ (270 μΩ), there is too much resistance in the High Voltage joint. Remove the fastener, clean areas with isopropyl alcohol, install fastener back and test again. If the resistance is lower than 0.050 mΩ (50 μΩ), reposition the probes and measure again. If the resistance is repeatedly between 0.00 mΩ and 0.050 mΩ (50 μΩ), Hioki test passed, proceed to next step.

Perform Hioki resistance test at each HV joint from HV busbar lead to bolt head
Note2x HV joints, Measure both joints at the highlighted locations, The acceptable resistance is between 0.050 mΩ (50 μΩ) and 0.195 mΩ (195 μΩ). If the resistance is greater than 0.195 mΩ (195 μΩ), there is too much resistance in the High Voltage joint. Remove the fastener, clean areas with isopropyl alcohol, install fastener back and test again. If the resistance is lower than 0.050 mΩ (50 μΩ), reposition the probes and measure again. If the resistance is repeatedly between 0.00 mΩ and 0.050 mΩ (50 μΩ), Hioki test passed, proceed to next step

Remove leather over gloves and HV insulating gloves

Install bolt securing HV connector lid
Note1x bolt, 10mm, 9 Nm

Install charge port safety cap
Note3x tabs, Safety cap will click into position

Secure AC inlet harness onto charge port
Note1x connector, Secure dual step locking tab

Secure charge port connections
Note1x connector, Fully engage connection and white locking tab, The connector is intended to lock the safety cap in place

Install LH inner reinforcement to body
Note9x bolts, T40, 27 Nm, To avoid removal of 3rd row seat frame, Use hex bit ratchet to fully seat bottom 2 bolts prior to torque

Install 3rd row seat cushion
Note2x securing tabs, Feed cushion harness's below 3rd row seat backs

Connect 3rd row seat cushion connections and secure to brackets
Note11x connectors, Secure connector housing onto tray

Install 3rd row seat harness trays
Note4x push clips

Install 2nd row LH monopost seat into vehicle

Note2x connectors, Connect from opposite end of black bracket, Then engage red locking tabs

Install 2nd row LH monopost seat inline harness bracket onto sliding panel base
Note2x tabs, slide tabs downward to engage

Install LH 2nd row monopost seat harness onto LH side mid floor common bracket

Connect First Responder Loop and LV battery connector
Note2x connectors, Secure FRL first, Seat LV battery connection and push black connector lock inwards to secure, Engage upper locking tab when fully seated

Install rear underhood apron
Note11x clips, 2x datums

Close hood

Verify operation of vehicle charging system

Close charge port door

Fold LH 3rd row seat back into down position

Install LH trunk side trim bracket
Note2x bolts, T30, 2.5 Nm, 1x push clip

Install LH trunk side trim carpet
Note4x push clips, 1x connector, Place Clip into trim tool to aide installation of lower clip.

Secure charge port manual release cable onto LH mid C-pillar zone bracket
Note1x fir tree clip

Install LH mid C-pillar zone bracket
Note2x screws, T20, 2.5 Nm, 4x push clips

Install LH upper C-pillar trim
Note6x clips, 1x datum
-
Install fasteners securing LH upper C-pillar trim to bracket
Note3x screws, T20, 2 Nm, 1x patch bolt, T25, 2 Nm, Install new patch bolt

Move 2nd row LH monopost seat fully forward using easy entry button
-
Loosely install bolts securing 2nd row LH monopost rear seat tracks to floor
Note4x bolts, 11mm, Torque at later step, Install new patch bolts
-
Move 2nd row LH monopost seat fully backward using easy entry button
-
Install bolts securing 2nd row LH monopost front seat tracks to floor
Note7x bolts, 11mm, 33 Nm, Install new patch bolts, Follow torque sequence shown in image

Move 2nd row LH monopost seat fully forward using easy entry button

Install LH lower C-pillar

Install LH soft trim pocket bracket

- Move RH front seat to original position
