Soldering can produce harmful smoke and gases. Always wear appropriate proper personal protective equipment, including eye protection. Additionally, make sure to perform these procedures in a well-ventilated area and/or with a respirator on (with minimum class P3 filter).
Equipment:

  • 1115239-00-A - TAPE MEASURE, 5M-16FT
  • 1061177-00-C - KIT, WIRE HARNESS REPAIR

Remove

  1. Open all doors and lower all windows.
  2. Remove the 2nd row seat cushion. See Seat Cushion - Lower - 2nd Row (Remove and Replace).
  3. Remove the underhood storage unit. See Underhood Storage Unit (Remove and Replace).
  4. Remove the LV battery. See 12V/LV Battery (Remove and Replace).
  5. Release the front harness clip from the brake line tube.
  6. Remove the tape and the corrugated tubing from the battery temperature sensor side of the front harness.
  7. Remove the battery temperature sensor from the front harness.

    Note
    Wires should be cut staggered to avoid increasing harness diameter when spliced. Measure 20mm difference between the two wires and cut.

Install

  1. Strip the insulation from the front harness wires.

    Remove the insulation so that there is enough exposed conductor to reach the center stop of the crimp barrel. Ensure that no wire strands were removed during the stripping of insulation.
  2. Twist the wire strands on the front harness wires to prevent fraying.
  3. Slide heat shrink tubing up the harness wires.
  4. Measure the battery temperature sensor harness and remove excess amount from harness.

  5. Strip insulation from the battery temperature sensor harness.

    Remove insulation so that there is enough exposed conductor to reach the center stop of the crimp barrel. Ensure that no wire strands were removed during the stripping of insulation.
  6. Twist the wire strands on the front harness wires to prevent fraying.
  7. Place the barrel crimp in the crimping tool.

    Squeeze the handle lightly to hold the barrel in place but do not crimp.

    The impression of the crimp should be centered on the seam of the barrel.
  8. Slide the stripped end from the first battery temperature sensor wire into the barrel crimp.

    Ensure the wire strands reach the center stop of the barrel crimp and the insulation starts near the end of the barrel crimp.
  9. Squeeze down on the crimping pliers to secure the first battery temperature sensor wire in the barrel crimp.

    The crimp tool releases only when the barrel is fully crimped.
  10. Insert the stripped end of the first front harness wire into the barrel crimp.

    Ensure the wire strands reach the center stop of the barrel crimp, no strands extend from the side of the barrel, and no insulation is present inside the barrel.
  11. Squeeze down on the crimping pliers to secure the first front harness wire in the barrel crimp.

    The crimp tool releases only when the barrel is fully crimped.
  12. Solder the connection on the barrel crimp for the splice.
    1. Ensure that the barrel and the wire are free of dirt and grease.
    2. Move the heat shrink tube at least 60 mm away from the joint to prevent it from shrinking during soldering.
    3. Install the soldering tip on the soldering iron. Allow the soldering iron to fully warm up.
    4. Clean the tip of the soldering iron on a damp sponge.
    5. Apply a small amount of solder to the tip of the soldering iron.
    6. Use the soldering iron to apply heat to the center of the barrel for a few seconds then apply solder into the center window.
    7. Stop applying solder when it fills the inner opening of the center window.
    8. Remove the soldering iron from the barrel before the solder wicks into the wire insulation or the soldering iron overheats the insulation.

      Hold the joint still while returning the soldering iron to a safe location.
    9. Turn off the soldering iron and allow it to cool.
  13. Slide the heat shrink tube over the barrel for the splice.

    Align the center of the heat shrink tube with the center of the barrel.
  14. Apply heat to the affix heat shrink tube to the wire.

    Once the soldering tip has cooled, remove it from the soldering iron and install the flame tip and deflector tip. Ensure that the soldering tip has cooled completely before removing it. Continuously move the soldering iron to avoid overheating any specific section of the heat shrink tube or wiring. Any discoloration of the wiring insulation indicates overheating. Turn off the soldering iron and return it to a safe location. Allow the heat shrink tube and wire to cool.
  15. Inspect the heat shrink tube to ensure that it is fully sealed to the wire and that the adhesive is bonded to the wire insulation.
  16. Repeat step 8 through step 15 for the second battery temperature sensor wire.
  17. Install corrugated tubing over battery temperature sensor side of the front harness and secure it with electrical tape.
  18. Attach the front harness clip to the brake line tube.
  19. Install the LV battery. See 12V/LV Battery (Remove and Replace).
  20. Install the underhood storage unit. See Underhood Storage Unit (Remove and Replace).
  21. Remove the 2nd row seat cushion. See Seat Cushion - Lower - 2nd Row (Remove and Replace).
  22. Raise all windows and close all doors.
