Raise and support vehicle
NoteEnsure vehicle is not charging before lifting it off the ground

Open all four doors
NoteIf vehicle is being powered down, Latch rear doors to prevent accidental closure
- Lower all four windows
-
Move LH front seat forward
-
Move RH front seat forward
-
Remove 2nd row seat cushion and
disconnect harness
Note2x tabs, 2x connectors, Press tab toward LH side of vehicle on each side to release front edge of seat cushion

Open hood
-
Remove rear apron
Note12x clips, only store the rear apron visible face upwards
-
Power off vehicle from center
display
NoteVia Controls > Safety & Security > Vehicle Power > Power Off

Disconnect 12V negative terminal
Note1x nut, 10mm, 6 Nm, Ensure the vehicle is in park, climate control system is off, and vehicle is not charging before disconnecting 12V

Remove 12V cap from ancillary bay
Note1x cap

Disconnect HVC logic connector and
install logic cap
Note1x connector, 1x cap, Release locking tab then push the handle downward to release connector
- Remove all items from pockets and ensure not wearing metal items
-
Inspect HV insulating gloves
NoteCheck gloves for damage prior to each use

Put on HV insulating gloves and
leather over gloves
NoteMake sure to wear Electrical Protective Gloves any time Hioki tester is used
-
Remove bolts securing ancillary bay probe
lid cover to ancillary bay cover
Note2x bolts, E10 5-Lobe, 6 Nm, Discard after removal

Remove ancillary bay probe lid cover from
the ancillary bay cover
-
Verify no high voltage
NoteMake sure to wear PPE (HV gloves, safety glasses) when working on high voltage component, Measure B+ to Ground, B- to Ground, B+ to B-, If voltage is greater than 10V, Pack contactors are not open or welded, Stop work and reach out to Service Engineering

gasket then position onto the ancillary bay cover

Remove cabin intake upper duct
assembly
Note3x clips, Older vehicles may be equipped with 4x clips

Remove the close out panel from frunk
assembly
Note4x clips, 1x connector, Frunk safety switch, 3x guide tabs, Grab the closeout panel from the bottom then pull it upward to release clips

Remove frunk assembly carpet
-
Remove fasteners securing the frunk
assembly
Note7x bolts, 10mm, 5 Nm, Lift up the RBN covers to access the upper fasteners, Newer vehicles may not be equipped with covers
-
Remove frunk assembly from
vehicle
Note12x clips, Replace any clips if broken or missing, Number of clips may vary on older vehicles
-
Remove bolt securing the steering gear
assembly to electric steering column
Note1x bolt, 13mm, 18 Nm
-
Slide the electric steering column
upward to remove it from the steering gear assembly
NoteMay need to wiggle or use dead blow to help separate
-
Disconnect the steering gear assembly
connectors
Note2x connectors, Two stage connectors, Move the red locking tab to the left then depress the connector release to disconnect the connector
-
Disconnect the logic connectors at the
steering gear area
Note2x connectors, Two stage connectors, Slide the grey locking tab away from the connector and depress the grey tab to disconnect the connector
-
Remove fasteners holding upper portion
of front fascia to vehicle
Note6x bolts, 10mm, 4 Nm
-
Raise vehicle partially and lower lift
onto locks
NoteSet vehicle to a comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side

Remove LH front wheel
Note5x nuts, 21mm, 175 Nm

Remove LH front halfshaft nut and
washers
Note1x nut, 32mm, 245 Nm, The washers are attached to the nut, Discard after removal

Remove RH front wheel

Remove RH front halfshaft nut and
washers

Raise vehicle fully and lower lift
onto locks

Remove outer fasteners securing front
aero shield

Remove remaining nuts and remove front
aero shield from vehicle

Lower vehicle partially and set lift
onto locks
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height

Remove LH front wheel liner from

Loosen forward bolts securing LH
corner of front fascia to fender

Disconnect 12V harness for front
fascia
Note1x locking connector, Release the locking tab by sliding it away from the connector, Then depress the grey lock to release the connector

Release both front corners then
release front of front fascia by pulling upward and away from vehicle and place onto
padded surface
Note8x clips, Recommend assistance, Use caution not to damage headlamp or fender during removal

Remove nut securing the LH tie rod end
to the knuckle
Note1x nyloc nut, 22mm, 180 Nm, Discard after removal

Remove LH front tie rod end from LH
front knuckle
NoteMove rotor back and forth to help ease removal

Remove nut securing front stabar link
to LH front stabar
Note1x nyloc nut, 18mm, 98 Nm, Counter hold ball joint with T40, Discard after removal

Move LH front stabar link assembly

NoteMay need to move the stabilizer bar up/down to get the correct angle needed to remove end link

Remove nut securing the RH front tie
rod end to RH front knuckle
Note1x nyloc nut, 22mm, 180 Nm, Discard after removal

Remove RH front tie rod end from RH
front knuckle
NoteMove rotor back and forth to help ease removal

Remove nut securing front stabar to RH
front stabar link assembly
Note1x nyloc nut, 18mm, 98 Nm, Counter hold ball joint with T40, Discard after removal

Move RH front stabar link assembly

NoteMay be necessary to pull down on the sway bar to allow the end link to disengage

Raise vehicle fully and lower lift
onto locks
NoteSet vehicle to comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side, Verify doors are clear of surrounding objects

Position coolant drain container
underneath RH front of HV battery
-
Disconnect FDU coolant inlet hose at
the RH side of vehicle and plug female side of hose

Remove coolant drain container from
underneath vehicle

Remove the hose retaining clip for the
FDU inlet coolant hose

Remove bolt securing FDU HV harness to
the FDU
Note1x bolt, EP10, 10 Nm

Disconnect the FDU HV harness
connector
Note1x clip, Release locking tab and rotate the release lever up to disengage the connector, Do not force the release lever up, Ensure the alignment tabs on the FDU header are not damaged

Remove the FDU HV harness connector
from the FDU and move aside

Lower vehicle partially and set lift
onto locks
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height

Place coolant catcher under the front
of the vehicle
-
Install foldable funnel under the
coolant connection for the FDU heat exchanger to the superbottle
NoteEnsure the foldable funnel covers the 12V connection to the FDU oil pump and the steering rack
-
Disconnect the coolant connection for
the FDU heat exchanger from the superbottle and allow coolant to drain

Install plugs to both open coolant
hose connections

Disconnect the FDU logic connector at
the LH frame rail
Note1x connector, 2 stage connector, Release the grey locking tab then press on the tab to release the connector

Remove foldable funnel from
vehicle

Raise vehicle partially and lower lift
onto locks
NoteSet vehicle to a comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side

Install hydraulic hub puller onto LH
front wheel studs
Note5x nuts, 21mm, Hand tight

Separate the LH front halfshaft from
LH front hub assembly and move halfshaft aside
NoteTurn the screw clockwise to separate the halfshaft from the hub, Counter hold so the tool and hub does not free spin
-
Remove hydraulic hub puller from LH
front wheel studs
Note5x nuts, 21mm, Hand tight

Install hydraulic hub puller onto RH
front wheel studs

Separate the RH front halfshaft from
RH front hub assembly and move halfshaft aside

Connect air supply to subframe lifting

Position and support the front
subframe with subframe lifting tool
NoteRecommend assistance, Latch the subframe to subframe lifting tool, Make sure to align the two guides

Position the rear FDU support posts to
the FDU
NoteBoth FDU supports need to engage the FDU, The left side post is dimpled and fits into a recess on the FDU and the right side post has a teflon block that sits against the FDU, Both posts are threaded and the handle should be turned until the posts are tight

Loosely install nut securing RH front
halfshaft into RH front hub assembly
Note1x nut, 1x nut, 32mm, 245 Nm, Torque at later step, Install new halfshaft nut and washer

Apply Molykote M-77 to outboard side
of halfshaft
NoteClean if necessary, Apply no more than 1 gram to halfshaft

Install FDU ground strap and bolt to

Install FDU HV harness connector to
FDU
Note1x connector, Ensure the connector is installed far enough on the FDU manifold so the manifold alignment tooth is making contact with the connector lever

Connect the FDU HV harness connector
and lock the release lever
Note1x clip, Apply slight pressure to the connector as the lever is rotated into position, Move the lever to the closed position slowly and ensure the lever teeth and manifold teeth are properly meshed, There should be a very small gap between the manifold and the connector when fully seated

Install bolt securing FDU HV harness
to FDU
Note1x bolt, EP10, 10 Nm

Position coolant drain container
underneath RH front of HV battery
-
Remove plugs and connect FDU coolant
inlet hose at the RH side of vehicle

Install the hose retaining clip for

three bolts securing RH front corner of front fascia to fender

Install rear bolt and tighten all
three bolts securing LH front corner of front fascia to fender

Position the RH front wheel liner to
body for installation

Install the push clips for the RH
front wheel liner

Install RH front wheel

Position LH front wheel liner to
vehicle for installation

Install the push clips for the LH

Install LH front wheel
Note5x nuts, 21mm, 175 Nm, Start lug nuts by hand before using power tool

Raise vehicle fully and lower lift
onto locks
NoteSet vehicle to comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side

Position the front aero shield to
vehicle and install nuts
Note2x nuts, 15mm, 5 Nm

Apply Loctite 222 onto front aero
shield bolts and install outer fasteners to front aero shield
Note9x bolts, 10mm, 5 Nm

Lower vehicle until tires are touching
the ground
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered

Install fasteners holding upper
portion of front fascia to vehicle
Note6x bolts, 10mm, 4 Nm

Connect the logic connectors at the
steering gear area
Note2x connectors, Engage locking tabs

Connect the steering gear assembly
connectors

Connect the FDU logic connector at the
LH frame rail

Remove plugs and connect coolant hose
to heat exchanger

Connect the coolant hose for the FDU
heat exchanger to the superbottle

Remove logic cap and connect the HVC
logic connector
Note1x connector, 1x cap, Align connector then pull the handle to locking position get connector fully seated

Install 12V cap to ancillary bay

Connect 12V negative terminal

Enter the VIN and select the
"Firmware" tab

Select Part Replacement Deploy tab and
select Reinstall
NoteIf new FW package is required, select Deploy tab and click on OTA icon, If there are no firmware packages available there may already be a package staged on the vehicle, If this is the case, skip to step for selecting the clock on the center display

Select "Jobs" tab and confirm firmware
is downloading

Select the clock on the center
display, or go to the Software tab, then select install now to start firmware
update
NoteTap center display next to software update window until clock runs down to 0, After displayed installation time check the center display and ensure the firmware package was successfully installed

Once firmware redeploy is complete,
Verify release notes are present on center display
NoteIf the redeploy fails you may receive an error message on UI

Slide the intermediate shaft assembly
downward to install it to the steering gear assembly
NoteEnsure the intermediate shaft is aligned and fully seated, Recommend assistance if necessary to align the shaft to steering gear

Install bolt securing the intermediate
shaft assembly to the steering gear assembly
Note1x bolt, 13mm, 18 Nm

Torque RH front wheel
Note5x nuts, 21mm, 175 Nm

Torque LH front wheel
Note5x nuts, 21mm, 175 Nm

Torque RH front halfshaft nut
Note1x nut, 32mm, 245 Nm

Torque LH front halfshaft nut
Note1x nut, 32mm, 245 Nm

Install the LH front wheel center
cap

Install RH rear wheel center cap
Note1x cap, Verify emblem is aligned with valve stem

Remove HVAC plenum outer duct

Install frunk assembly to
vehicle
Note12x clips, Make sure frunk assembly is fully seated onto the clips, Number of clips may vary on older vehicles

Install fasteners securing the frunk
assembly
Note7x bolts, 10mm, 5 Nm, Lower the RBN covers after installing upper fasteners, Newer vehicles may not be equipped with covers

Install frunk assembly carpet
-
Install frunk close out panel
Note4x clips, 1x connector, Frunk safety switch, 3x guide tabs, Align the 3x tabs then push downward to secure clips
-
Remove superbottle cap
-
Fill container with at least 15L of
coolant
-
Place filled coolant container into
front storage area
-
Place refill hose inside filled
coolant container
NoteMake sure hose end is fully submerged into coolant
-
Install vacuum refill cap onto coolant
bottle assembly
-
Setup vacuum refill tool
NoteVerify all valves on refill tool are in the closed position, See image for clarity

Position overflow hose into empty
container
-
Connect shop air supply to coolant
refill tool
NoteIf not already done, Verify refill valve is set to off
-
Open air inlet valve to draw a vacuum,
Once gauge stabilizes, Fully close valve
NoteGauge stabilizes roughly (60-70 cmHg), Vacuum should not drop after the valves are closed

Once the gauge reads zero, close the
refill valve

Remove coolant overflow hose from
coolant container

Disconnect shop air supply from
coolant refill tool

Remove both coolant containers from
inside underhood area

Select "Actions/Autodiag" tab and
search for "vcfront"

Select TEST-RESET_VCFRONTvia Toolbox: (link)via Service Mode Plus:
- Low Voltage ➜ Power Distribution ➜ Reset VCFRONT
- Mid Voltage ➜ Power Distribution ➜ Reset VCFRONT

NoteMake sure vehicle is not in drive state, Plan is still running despite the stop message, Coolant pumps will be audible, Test lasts approximately 10 mins, Speeds can be monitored in garage under PT Thermal tab, Idle speed = ~1500 RPM, Test will vary speeds from 3500-6500 RPM and actuate valve between SERIES and PARALLEL, Putting vehicle into drive state will stop this routine, If speeds hover at 7000 RPM, that means the pumps are air locked, perform vacuum fill again, Continue to add coolant and purge until the coolant level reaches between the NOM and MAX Lines on the bottle, Select ‘X’ at top right of window to close once complete_x000A_ -
Inspect coolant level and top off as
necessary
NoteEnsure that the fluid level is 5mm above the Max line

Install superbottle cap

Install HVAC plenum outer duct
Note2x clips, Align tab at bottom of duct before securing clips

Install cabin intake upper duct

Install rear apron
Note12x clips, If present untuck cut loop label and make sure it is still visible after apron is installed, Later builds may not have label
- Close hood

Connect 2nd row seat cushion harness
and install 2nd row seat cushion
Note2x connectors, 2x clips, Insert the seat belt buckles through the holes, Slide rear cushion inward then align front guide tabs to locking tabs, Make sure cushion is fully seated with push & pull test near clips

Move RH front seat to original
position

Move LH front seat to original
position

Remove the steering wheel holder

Remove lift arms from below
vehicle
NoteLower lift arms fully and remove from under vehicle as necessary
- Raise all the windows

Close all four doors
NoteUnlatch rear doors before closing
- Perform a four wheel alignment. See Four Wheel Alignment Check and Adjust.

Perform test drive
