Heat Exchanger - Front Drive Unit (2nd Generation) (Remove and Replace)

Note
This procedure services the heat exchanger on "Raven" front drive units.
- Open LH front door
- Lower LH front window

Raise and support vehicle
NotePrepare to raise vehicle, Set air suspension to "Jack Mode", Position lift arm pads on vehicle jack pads
-
Open hood
NoteVia Controls > Front Trunk
-
Remove rear underhood apron
Note8x clips
-
Remove RH underhood apron
Note9x clips
-
Remove LH underhood apron
Note9x clips
-
Release primary and secondary drain tubes from cabin intake duct assembly
Note2x hoses
-
Release cabin intake duct assembly from cowl panel
Note3x push clips
-
Remove cabin intake duct assembly
Note2x clips on HEPA filter
-
Remove HEPA filter outlet duct from vehicle
NoteLift up, pull towards front of vehicle, then rotate clockwise
-
Power off vehicle via UI
NoteVia Controls > Safety > Power Off
-
Disconnect 12V negative terminal and First Responder Loop
Note1x nut, 10mm, 5 Nm, 1x connector, Wait at least 2 minutes before disconnecting modules or HV components
-
Raise vehicle fully and lower lift onto locks
NoteSet vehicle to comfortable working height, Make sure there's an audible click of the locks on both sides before lowering, otherwise vehicle may tilt to the side

Release front aero shield
Note10x push clips
-
Remove front aero shield
Note12x bolts, 10mm, 4 Nm
-
Remove front bash plate extrusion
Note2x bolts, T30, 16 Nm
-
Remove bash plate stamping and skid plate from front subframe
Note2x bolts, 10mm, 9 Nm
-
Loosen 21mm bolts securing front of HV battery
Note2x bolts, 21mm, 115 Nm, Discard after removal
-
Remove 21mm bolts securing front of HV battery with power tool
Note2x bolts, 21mm, 115 Nm, Discard after removal
-
Loosen front four HV battery bolts
Note4x patch bolts, 13mm, 30 Nm, Discard after removal
-
Remove front four HV battery bolts
Note4x patch bolts, 13mm, 30 Nm, Discard after removal
-
Remove skid plate from between HV Battery and front subframe
NoteSlowly pry bash plate out to ease removal
-
Move coolant drain container below right side of FDU
-
Release FDU outlet hose from heat exchanger and plug heat exchanger
Note1x spring clip, Allow excess coolant to fully drain
-
Release upper coolant hose from heat exchanger and plug heat exchanger
Note1x spring clip, Allow excess coolant to fully drain
-
Remove coolant drain container from underneath vehicle
-
Place oil drain below heat exchanger
-
Disconnect the front drive unit oil pump connector
Note1x electrical connector, Disengage locking tab, then release connector
-
Remove the fasteners securing the oil pump to the FDU
Note2x bolts, EP10, 5 Nm + 20 degrees
-
Remove the oil pump from the FDU
NotePry the pump away from the FDU with a pry tool or flat blade screwdriver on both tabs, Ensure the FDU casting is not damaged, Allow the oil to drain from the FDU
-
Position the foldable funnel under the oil filter
-
Remove the oil filter from the FDU
NoteSpin counterclockwise, 3 Nm and 135 degrees, Allow oil to drain, Install a new oil filter after removal
-
Remove the fill plug from the FDU
Note1x plug, 8mm Allen, 15 Nm
-
Release the clip securing the oil pump harness to the heat exchanger
Note1x fir tree clip
-
Remove the fir tree clip from the heat exchanger and move hose aside
Note1x fir tree clip
-
Remove the lower fastener securing the heat exchanger to the FDU
Note1x bolt, EP10, 5 Nm + 30 degrees
-
Remove the upper fastener securing the heat exchanger to the FDU
Note1x bolt, EP10, 5 Nm + 30 degrees
-
Remove heat exchanger from FDU assembly
NoteSome oil will spill out of the FDU after removal
-
Inspect seals of new heat exchanger
NoteReplace any damaged seals, Lubricate with drive unit oil before installation
-
Position heat exchanger onto FDU assembly
-
Install the upper fastener securing the heat exchanger to the FDU
Note1x bolt, EP10, 5 Nm + 30 degrees
-
Install the lower fastener securing the heat exchanger to the FDU
Note1x bolt, EP10, 5 Nm + 30 degrees
-
Install the clip securing the upper coolant hose to the heat exchanger
Note1x fir tree clip
-
Secure upper coolant hose onto heat exchanger
Note1x spring clip, Perform push-pull-push test
-
Secure FDU outlet hose onto heat exchanger
Note1x spring clip, Perform push-pull-push test
-
Install the clip securing the oil pump harness pigtail to the heat exchanger
Note1x fir tree clip
-
Inspect seals and o-rings
NoteInspect o-rings on removed parts, 3 o-rings on pump, one o-ring on fill plug, if missing o-ring on pump ensure it is not left in housing, if damaged o-ring on plug replace affected plug, Replace all o-rings on oil pump if damaged, Check seal on oil filter, if missing check if still on housing and remove before install

Install new oil filter
NoteSpin clockwise, 3 Nm and 135 degrees, Lubricate 3 seals prior to installation

Remove the foldable funnel from the subframe
-
Install the oil pump into the FDU
NoteUse residual oil in the oil pump cavity to lubricate the seals of the oil pump before installation, Align bolt holes with housing
-
Install the fasteners securing the oil pump to the FDU
Note2x bolts, EP10, 5 Nm + 20 degrees
-
Set up fill kit
NoteSet fluid level to 2000 mL in measuring container, To reduce gearbox fluid variances and improve drive unit efficiency service centers are to transition to KAF1 gearbox fluid for all vehicle drive units, When refilling or topping up drive unit gearboxes, first deplete supplies of the specified SK 212-B, ATF-9, and EDF2 gearbox fluids, and only then substitute with KAF1, KAF1 gearbox fluid is fully backwards compatible with the SK 212-B, ATF-9, and EDF2 gearbox fluids and incidental mixing of the specified fluid with KAF1 is permitted, DO NOT MIX IN LARGE QUANTITIES, Eventually service centers will only stock KAF1 fluid, SK 212-B gearbox fluid is reddish, ATF-9 and EDF2 fluids are dark purple, and KAF1 fluid is amber colored, If you are unable to determine what fluid is in the drive unit, refill or top up with only KAF1, Do not mix SK 212, ATF-9, or EDF2 gearbox fluids with each other, For all 3DU drive units Model Year 2024 and later use KAF1 (part number 1646886-02-A or 1646886-04-A), For all 4DU drive units use KAF1 (part number 1646886-02-A or 1646886-04-A

Install fluid transfer pump
NoteTrim both input and output hoses to 26", Insert output hose into fill hole until fully seated then pull back 5mm

Set up fill process

Connect the 12V power supply to oil pump

Pump ATF fluid into Raven front drive unit
NoteAssistant required, Pump 5 full strokes from fluid container, then run pump via switch box for entire fill and keep running until drain plug installed, Do not run pump when dry, If pump is not running and drain plug not installed fluid will drain from plug within 10 seconds

Install fill plug into the FDU
Note1x plug, 8mm Allen, 15 Nm

Disconnect 12V power supply tool from oil pump
Note1x electrical connector
-
Connect the oil pump connector
Note1x electrical connector, Fully seat connector, then engage locking tab
-
Spray area with brake cleaner and wipe residual fluid off with towel
-
Remove oil drain from under vehicle
-
Install skid plate between HV Battery and front subframe
-
Install front bolts for HV battery with power tool
Note4x patch bolts, 13mm, 30 Nm, Install new patch bolts, Do not over tighten bolts, Torque at later step
-
Torque the front bolts for HV battery
Note4x bolts, 13mm, 30 Nm
-
Install 21mm bolts at front of HV battery with power tool
Note2x bolts, 21mm, 115 Nm, Install new bolts, Do not over tighten bolts, Torque at later step
-
Torque bolts securing front of HV battery to vehicle
Note2x bolts, 21mm, 115 Nm
-
Install bash plate stamping and skid plate to front subframe
Note2x bolts, 10mm, 9 Nm
-
Install front lower bash plate extrusion
Note2x patch bolts, T30, 16 Nm
-
Position front aero shield to vehicle
Note10x clips
-
Install front aero shield to vehicle
Note12x bolts, 10mm, 4 Nm
-
Position front aero shield to vehicle
Note10x clips
-
Lower vehicle fully
NoteRaise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered
-
Connect First Responder Loop and 12V negative terminal
Note1x connector, 1x nut, 10mm, 5 Nm, Connect First Responder Loop first

Remove coolant bottle cap
Note1x cap
-
Connect laptop to vehicle with a tethered Ethernet connection via Toolbox 3
Note1x connector, 2x clips, Newer models will access connector below MCU with cubby removed, Older models will access port at LH side of IP with end cap removed. Open Toolbox 3 website and establish connection to vehicle: https://toolbox.teslamotors.com, Select connection status icon at top right corner and select Connect Locally (icon will turn green when vehicle is connected), Local connection will enable service mode plus on display
- Perform coolant air purge. TEST_VCFRONT_X_THERMAL-COOLANT-AIR-PURGE-STARTvia Toolbox: (link).

Inspect coolant level and top off as necessary
NoteEnsure that fluid level is at Max line

Install coolant bottle cap

Install HEPA filter outlet duct

Position cabin intake duct assembly
Note2x tabs, One on each side

Install cabin intake duct assembly to cowl panel
Note3x push clips
-
Secure primary and secondary drain tubes to cabin intake duct assembly
Note2x hoses
-
Install LH underhood apron
Note9x clips
-
Install RH underhood apron
Note9x clips
-
Install rear underhood apron
Note8x clips
-
Close hood
NotePress firmly in green highlighted areas (see image), Damage may result from pressure elsewhere on hood
-
Disconnect Toolbox from vehicle and install cubby under MCU
Note1x connector, 2x clips, Ensure diagnostic cables are tucked into appropriate position then engage cubby
-
Remove vehicle from lift
NoteLower rack arms fully and remove them from under vehicle, Remove air suspension from "Jack Mode" via Controls > Service > '' JACK MODE''
- Raise LH front window
- Close LH front door
