Power off vehicle from center display

Remove mid-aero shield
참고6x clips, 3x bolts, 15mm, 42 Nm, 5x bolts, 13mm, 28 Nm, 2x bolts, 10mm, 6 Nm(*15mm & 10mm bolts not shown in catalog, feedback sent)

Remove all items from pockets and ensure not wearing metal items
참고This includes phones, badges, metal belt buckles airpods and headphones

Inspect HV insulating gloves
참고Check gloves for damage prior to use, Refer to service document TN-15-92-003, for information on inspecting HV gloves.

Put on HV insulating gloves and leather over gloves
참고Use HV cut resistant insulated gloves or HV insulating gloves and leather over gloves, HV Insulating gloves must be worn any time a Hioki Tester or Hi-Pot Tester is used, Refer to service document TN-15-92-003 R5 for PPE requirements depending on vehicle configuration

Verify no HV - Install amp clamp to RDU HV harness
참고Verify meter is zeroed out before performing measurement, Measure single cable. Verify ammeter is installed in correct direction. If current > 0.5A do not proceed with disconnecting HV connector. In this case, start vehicle electrical isolation again to make sure that all was properly shut down. Escalate for assistance as requiredIf current < 0.5A, Ok to disconnect and check voltage at HV plug on the battery side.Release locking tab and rotate the release lever up to disengage the connector, Release harness clip, Do not force the release lever up, Ensure the alignment tabs on the RDU header are not damagedMake sure to wear PPE (HV gloves, safety glasses) when working on high voltage component, Measure B+ to Ground, B- to Ground, B+ to B-, If voltage is greater than 10V, Pack contactors are not open or welded, Stop work and reach out to Service Engineering

Secure RDU header connector to ancillary

Remove pyro fuse access cover

Remove primary and secondary pyro fuses

Partially install pyro fuse access cover to protect ancillary from contaminates, debris, or coolant ingress during service

Position coolant drain container underneath RH rear of HV battery

Disconnect coolant hoses from PCS coolant inlet and outlet couplers
참고2x spring clip, Hose connections located on underside of battery at RR, Plug hoses immediately to prevent excess coolant loss, Allow PCS coolant to drain as much as possible prior to installing any plugs or adaptors on the battery side

Connect coolant Drain and Fill Adapter to PCS outlet hose coupling
참고Use adapter 113843-40-A from the Drain & Fill Adaptors kit, Use male to male adaptor from leak test adaptor kit to mate drain and fill adaptor to PCS hose coupler, Remove plugs from battery if present, Make sure spring locking clip is fully seated, Perform push-pull-push test to verify fully seated, Make sure valve on adaptor is open, Valve lever is inline with adaptor when open

Connect waste coolant container to drain and fill adaptor

Connect coolant Leak Test Adaptor to PCS inlet hose coupling

Open inlet valve on Leak Test Fixture tool then adjust regulator to 50 psi
참고Turn on digital gauge and set to "psi", Turn inlet valve counter clockwise to open, Turn Regulator knob clockwise to increase pressure and counter clockwise to decrease pressure, Use caution as coolant may spill, Make sure to wear safety glasses
- Set timer for 2 minutes

Swap adaptor positions at PCS inlet and outlet couplers
참고This step is to allow flushing coolant out of PCS in opposite direction, Disconnect each adaptor and connect to the other coupler location, Move leak test adaptor to PCS outlet hose coupler, Move Drain and Fill adaptor to PCS inlet hose coupler, perform push pull test on each connection to make sure fully seated

Open inlet valve on Leak Test Fixture tool then adjust regulator to 50 psi

Install plastic coolant plugs into both PCS coolant hose coupler fittings
참고2x male plugs, 2x spring clips, Make sure metal spring clips are in locked position, Perform push-pull-push test to make sure fully seated, Wipe off any coolant drips or residue at hose ends

Remove bolts securing PCS coolant hose assembly to HV battery
참고2x bolts, EP10, 6 Nm, Bolts located at underside of HV Battery near PCS coolant inlet and outlet hose couplers
- Remove coolant drain container from underneath vehicle

Lower vehicle until tires are touching the ground
참고Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered

Remove fastener covers from bed floor assembly

Remove bed floor assembly
참고12x short bolts, 15mm, 56 Nm, 2x long bolts, 15mm, 46Nm, Lift front edge with trim tool then remove panel, Recommend assistance

Install Ancillary Access Bench into bed floor opening.
참고1x bench, place above rear casting ensuring no air lines or harnesses are being pinched(*No image available or access bench in RWD truck bed)

Clean all debris from ancillary cover
참고During removal of ancillary cover any debris on top of the cover may be deposited into the ancillary bay

Disconnect ancillary bay MV connector
참고1x connector, Double locking, Release tab then pivot lever, Release second tab to disengage connector, Wait 1 second between locking tab release to discharge and prevent arcing

Remove mid voltage header bolts
참고2x bolts, EP10, 6 Nm

Remove bolt securing busbar HV connector lid

Remove bolts securing HV connector to DC FC header

Release HV connector from DC FC header

Support HV Busbar assembly

Disconnect coolant hose assembly from PCS
참고2x hoses, 2x spring clips, Plug coolant connections as needed, Vehicles built before December 22, 2023 will have clear collar with zip tie connections, If vehicle has older revision hose then replace with updated hose bundle, Proceed to PCS Coolant Hose Bundle replacement procedure

Remove PCS coolant hose assembly from HV Battery
참고Pull hose assembly straight up from Ancillary Bay floor, Hose assembly flange may be secured to HV Battery with sealant, Remove all sealant from HV Battery with plastic trim tool and clean surface with isopropyl alcohol wipes, Note: Do not reapply any sealant when installing hose assembly. Note: Remove any hose plugs from coolant hose assembly if discarding part.

Connect new PCS coolant hose assembly to PCS
참고2x hose connections, 2x spring clips, Remove plugs as needed, Install latest revision of hose assembly with quick connect fittings with metal spring clips, Do not install older rev hose assembly with plastic clip connections, Perform push-pull-push test to make sure connections are fully seated, Make sure spring clips are in locked position

Record the PCS coolant loop leak check end pressure
참고Record the value shown on the digital gauge after 4 minute timer is complete, Max delta between start and end pressures is 0.35 psi, Check coolant hose to see if it is fully seated if pressure test fails

Disconnect compressed air from Leak Test Fixture tool

Clean busbar HV connector contact surface of residual Penetrox
참고Allow 1 minute dry time after removing Penetrox, It is necessary to clean HV connector during re-use of busbar

Apply Penetrox onto HV connector joints
참고Apply 2 drops of Penetrox A-13 about 5mm in diameter to either side of the hole on both leads, Spread evenly to verify the contact surface is fully covered

Position busbar connector and lower onto HV header

Install bolts securing charge port busbar kit to HV Header
참고2x bolts, 10mm, 9 Nm

Perform Hioki resistance test at each HV joint from HV busbar lead to bolt head
참고2x HV joints, When using Hioki tester, verify the meter has been properly adjusted and set prior to usageThe acceptable resistance is between 0.050 mΩ (50 μΩ) and 0.195 mΩ (195 μΩ).If the resistance is greater than 0.195 mΩ (195 μΩ), stop work and escalate the Toolbox session.If the resistance is lower than 0.050 mΩ (50 μΩ), reposition the probes and measure again.If the resistance is repeatedly between 0.00 mΩ and 0.050 mΩ (50 μΩ), hioki test passed, proceed to next step

Clean pyro fuse mating surfaces
참고Using an insulated tool wipe all four busbar mating surfaces within pyro fuse bay, Wipe top and bottom mating surfaces of each pyro fuse, Ensure no debris is present on any mating surface, Process shown with device cluster removed for clarity and safety, HV gloves and associated PPE must be worn at all times when cleaning mating surfaces, Allow 1 minute for IPA to dry

Install primary and secondary pyro fuses
참고4x bolts, 13mm, 5 Nm + 60 Degrees, Support each pyro fuse while installing bolts, Bolts may be reused

Perform Hioki resistance test at each HV joint from HV busbar lead to pyro fuse busbar

Install pyro fuse access cover
참고4x bolts, E-Torx 5 lobe, 10 Nm, Ensure seal is fully seated and undamaged, If HV pack is being shipped then pyro fuses must be removed
- Remove leather over gloves and HV insulating gloves

Install rear skid plate
참고6x clips, 3x bolts, 15mm, 42 Nm, 5x bolts, 13mm, 28 Nm, 2x bolts, 10mm, 6 Nm, Apply Loctite 222 to mid aero shield bolts and install fasteners

Lower vehicle fully
참고Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered

Remove coolant bottle cap
-
Install coolant reservoir adaptor cap onto coolant bottle assembly
-
Place empty waste coolant container into front storage area
-
Fill container with at least 15L of coolant
-
Place filled coolant container onto coolant drain & fill cart
참고Do not place container with 15L of coolant on top of CFM fan shroud, Position cart as close as possible to front of vehicle

Setup coolant Vacuum Refill Tool
참고Verify all valves on refill tool are in the closed position, See image for clarity

Connect vacuum refill hose to refill cap on coolant bottle
참고Perform push-pull-push test to verify hose is fully installed

Place refill hose inside filled coolant container
참고Make sure hose end is fully submerged into coolant
-
Place overflow hose into empty container
-
Connect shop air supply to coolant refill tool
참고If not already done, Verify refill valve is set to off
-
Open shop air supply valve on vacuum refill tool
참고Air flow will be present when valve is open
-
Open air inlet valve on vacuum refill tool to draw a vacuum on vehicle coolant system
참고Vacuum gauge reading should change once valve is open, Gauge should stabilize around 60-70 cmHg

Close air inlet valve on Vacuum Refill Tool once gauge stabilizes
참고Vacuum gauge reading should not drop after the valve is closed
-
Monitor gauge for 30 seconds to verify vacuum is maintained in cooling system
참고If vacuum is not maintained there may be a leak in the cooling system, Verify no loose connections or fittings on vacuum refill tool causing vacuum leak

Continue evacuating cooling system
참고Open air inlet valve for 3 minutes then close air inlet valve

Close shop air supply valve on refill tool
참고Air flow noise should stop

Slowly open refill valve to draw coolant into system
참고Valve lever is inline with hose when fully open, Make sure end of refill hose is fully submerged in container during entire process, Coolant will be transferred through hose from container to vehicle coolant reservoir, Vacuum gauge needle will move towards zero as it fills

When gauge reaches zero, close coolant refill valve

Disconnect shop air from Vacuum Refill tool.

Remove coolant refill hose from coolant container
-
Remove coolant overflow hose from waste coolant container
-
Remove vacuum refill hose from refill cap on coolant bottle
-
Remove coolant reservoir adaptor cap from coolant Superbottle assembly

Remove coolant refill tool from vehicle

Remove waste coolant container from front storage area

- Drive Inverter ➜ Front Drive Inverter Replacement ➜ Stop Fluid Fill/Drain
- Drive Inverter ➜ Rear Drive Inverter Replacement ➜ Stop Fluid Fill/Drain
- Drive Inverter ➜ Rear Left Drive Inverter Replacement ➜ Stop Fluid Fill/Drain
- Drive Inverter ➜ Rear Right Drive Inverter Replacement ➜ Stop Fluid Fill/Drain
- Drive Unit ➜ Front Drive Unit Replacement ➜ Stop Coolant Fill/Drain
- Drive Unit ➜ Rear Drive Unit Replacement ➜ Stop Coolant Fill/Drain

Select "Start Coolant Air Purge" using the UI
참고Touch time only, wait until coolant pumps stop running (audible noise), Routine Passed will appear, but pumps will run for 10 minutes, If you start next another routine during this time it will fail, Make sure vehicle is not in "Drive", Routine is still running despite the completed message, Speeds can be monitored in garage under PT Thermal tab, Idle speed = ~1500 RPM, Test will vary speeds from 3500-6500 RPM and actuate valves between SERIES and PARALLEL, Putting vehicle into "Drive" will stop this routine, If speeds hover at 7000 RPM, this indicates the pumps are air locked, perform a vacuum fill, Continue to add coolant and purge until the coolant level reaches between the NOM and MAX Lines on the bottle

Inspect coolant level and top off as necessary
참고Ensure the fluid level is at the Max line, Top off fluid as required

Install coolant bottle cap
- 후면 후드 내 에이프런을 장착합니다. 참조 항목: Underhood Apron - Rear (Remove and Install).

Perform Thermal Performance Test through the UI
참고Select Thermal > Actions > Test Thermal Performance, click Run, close once routine is completed, if thermal test fails follow toolbox article 206000
