Do not stack Collision Repair correction codes unless explicitly told to do so. Depending on the damage to the vehicle, additional repairs may be required.

Repair Procedure

  1. Remove the HV Battery (AWD) (Remove and Install).
  2. Remove the Fender Assembly - Front - LH (Remove and Replace).
  3. Remove the Door Assembly - Front - LH (Remove and Install).
  4. Remove the Seal - Primary - Rear Door - LH (Remove and Replace).
  5. Remove the Seal - Primary - Front Door - LH (Remove and Replace).
  6. Remove the Striker - Door - Front - LH (Remove and Replace).
  7. Remove the Hinge - Door - Front - Upper - LH (Remove & Replace).
  8. Remove the Hinge - Door - Front - Lower - LH (Remove & Replace).
  9. Remove the Hood Assembly (Remove and Install).
  10. Remove the Brightwork - Upper - Front - LH (Remove and Replace).
  11. Remove the Windshield (Vehicles with 2nd Generation or Later Autopilot Hardware) (Remove and Replace).
  12. Remove the Trim - B-Pillar - Lower - LH (Remove and Replace).
  13. Remove the Trim - A-Pillar - Lower - LH (Remove and Replace).
  14. Remove the Racetrack Trim - Front - LH (Remove and Replace).
  15. Remove the Carrier - Rocker Panel - LH (Remove and Replace).
  16. Remove the Applique - Roof - Front (Remove and Replace).
  17. Remove the Body Side Outer.
  18. Remove the necessary portion of the Body Side Outer to expose the underlying component being replaced.
  19. If necessary, remove other body panels for access.
  20. Remove the damaged area of the original component.
    Note
    Depending on the location of the repair area, the Rivnuts for the jack pads of the Sill may have to be removed in order to complete the repair.

    • A = Up to 250 mm.
    • B = 47 mm.
  21. Cut the new Sill Flange Repair Section to the length required for the repair to make the new component.
    Note
    Trim the new Sill Flange Repair Section as necessary to fit the repair area.
  22. Cut the new Sill Flange Repair Backing Plate service part 80 mm. longer than the replacement section to make the backing plate.
    Note
    Use the trimmed Sill Flange Repair Section as template for measurement.
    • C = 80 mm.

  23. Prepare for installation.
    Note
    Depending on the location of the repair area, the Rivnuts for the jack pads of the Sill may have to be removed in order to install the Sill Flange Repair Backing Plate.
    Note
    Drill out any preexisting holes obstructed by the backing plate.

    Note
    Space fasteners approximately 35 mm. apart in the repair area.

    GMA Weld

  24. Apply structural adhesive to the mating surfaces on the vehicle and the new component or components.
  25. Install the backing plate.
    Note
    Drill out any preexisting holes obstructed by the backing plate.
    Note
    Install the backing plate from either end of the Side Sill.
  26. Install the new component or components.
  27. Perform GMA welding.
    GMA Weld
    Warning
    Failure to follow all welding safety precautions, including the use of personal protective equipment, could result in serious injury or property damage. Only technicians who have completed Tesla’s approved welding training are authorized to weld structural components on Tesla vehicles.
    Warning
    To maintain vehicle crash integrity, use only approved welding wire and an approved GMA welder to perform GMA welding on Tesla vehicles. Refer to Approved Gas Metal Arc (GMA) Welders and Welding Wire for information on approved GMA welders and welding wire.
    CAUTION
    Do not weld on a Tesla vehicle before performing the Vehicle Electrical Isolation Procedure (refer to the vehicle-specific Service Manual for more information on the Vehicle Electrical Isolation Procedure). Welding on a Tesla vehicle with an energized high or low voltage system might damage vehicle components.
    Note
    Before GMA welding, a test weld using material of the same gauge and type should be performed to make sure that the welding equipment settings produce a satisfactory joint.
  28. Grind the GMA welds down until they are flush with the exterior of the surrounding panels.
  29. Install any Rivnuts that were removed in previous steps.

  30. Replace any other body panels that were removed to allow access to the repair area.
  31. Install the portion of the Body Side Outer that was removed to expose the component being replaced.
  32. Perform any necessary post-repair operations.
  33. Install the Body Side Outer.
  34. Install the Applique - Roof - Front (Remove and Replace).
  35. Install the Carrier - Rocker Panel - LH (Remove and Replace).
  36. Install the Racetrack Trim - Front - LH (Remove and Replace).
  37. Install the Trim - A-Pillar - Lower - LH (Remove and Replace).
  38. Install the Trim - B-Pillar - Lower - LH (Remove and Replace).
  39. Install the Windshield (Vehicles with 2nd Generation or Later Autopilot Hardware) (Remove and Replace).
  40. Install the Brightwork - Upper - Front - LH (Remove and Replace).
  41. Install the Hood Assembly (Remove and Install).
  42. Install the Hinge - Door - Front - Lower - LH (Remove & Replace).
  43. Install the Hinge - Door - Front - Upper - LH (Remove & Replace).
  44. Install the Striker - Door - Front - LH (Remove and Replace).
  45. Install the Seal - Primary - Front Door - LH (Remove and Replace).
  46. Install the Seal - Primary - Rear Door - LH (Remove and Replace).
  47. Install the Door Assembly - Front - LH (Remove and Install).
  48. Install the Fender Assembly - Front - LH (Remove and Replace).
  49. Install the HV Battery (AWD) (Remove and Install).
