Prerequisites

  1. Before working on the vehicle, make sure that high voltage current is not present (refer to the Model X Service Manual procedure "Disconnect 12V Power").
    Warning
    Only technicians who have been trained in High Voltage Awareness and have completed all applicable certification courses are permitted to perform the Vehicle Electrical Isolation procedure. Proper personal protective equipment (PPE) and insulating high voltage gloves with a minimum rating of class 0 (1000V) must be worn any time a high voltage cable is handled. Refer to TN-15-92-003, "High Voltage Awareness Care Points" for additional safety information.
  2. Remove any additional mechanical, electrical, and trim components (as needed).

Removal

  1. Remove the original component.
    1. Identify the fasteners.

    3. Use a drill with a spot weld bit to drill out the factory spot welds. Use a belt sander to sand down the factory spot welds, or use a drill with a spot weld bit to drill them out. Use a belt sander to sand down any factory spot welds that cannot be reached with a drill.

      Warning
      Use only sanding wheels and belts that are 80 grit or finer on aluminum components. Using sanding wheels or belts that are coarser than 80 grit can cause fractures in the aluminum.

    4. Punch out the center of the factory structural rivets.
    5. Use a 6.7 mm drill bit to drill out the factory structural rivets.
    6. Mark cut lines.

    7. Cut the component on the cut lines marked in the previous substep.

      CAUTION
      Do not damage the surrounding components.
    8. Use a heat gun to heat the adhesive joints, and then use a hammer and chisel to separate the adhesive joints. Use a heat gun to heat the adhesive joints, and then use a hammer and chisel to remove the original component.
      Warning
      Do not heat the adhesive on a bonded panel above 100°C (212°F) unless that panel is being removed. Heating the adhesive above 100°C (212°F) can weaken the adhesive bond and compromise vehicle crash integrity.

      Do not heat any adhesive joints of components that are not being removed. Heating adhesive joints weakens the adhesive bond and could compromise vehicle crash integrity.
    9. Use a drill with a spot weld bit to drill out any remaining factory spot welds.

    10. Remove the original component.

    Remove the epoxy adhesive in a well-ventilated area. Wear suitable personal protective equipment.
    Warning
    Use only sanding wheels and belts that are 80 grit or finer on aluminum components. Using sanding wheels or belts that are coarser than 80 grit can cause fractures in the aluminum.

Replacement

  1. Prepare the butt joints.
    1. Use a disc sander with a surface conditioning disc to remove the paint.
      Warning
      Remove the paint in a well-ventilated area. Wear suitable personal protective equipment.

      Use only sanding wheels and belts that are 80 grit or finer on aluminum components. Using sanding wheels or belts that are coarser than 80 grit can cause fractures in the aluminum.
    2. Pry up the flanges to provide room for the backing plates.
    3. Use sandpaper to prepare the inside surfaces of the flanges.

      Use only sandpaper that is 80 grit or finer on aluminum components. Using sandpaper that is coarser than 80 grit can cause fractures in the aluminum.
    4. Mark the upper and lower butt joints on the new component.
    5. Cut the upper and lower butt joints on the cut lines marked in the previous substep.

    6. Put the new component into position and align it to the frame bench jig points.
    7. Trim the new component to achieve suitable gaps at the butt joints.
    8. Remove the new component.
  2. Create and install backing plates.
    1. Mark and cut a 40 mm (1-9/16 in) section on the original component to create an upper butt joint backing reinforcement plate.

    2. Use a disc sander with a medium-abrasive surface conditioning disc to remove the e-coat from the backing reinforcement plate. Use a belt sander with a medium-abrasive belt for any areas that cannot be reached with a disc sander.
      Warning
      Remove the e-coat in a well-ventilated area. Wear suitable personal protective equipment.

      Use only sanding wheels and belts that are 80 grit or finer on aluminum components. Using sanding wheels or belts that are coarser than 80 grit can cause fractures in the aluminum.
    3. Put the backing plates into position and trim them to fit. Clamp the backing plate in place.
    4. Clean all the weld areas on the vehicle and on the backing plates with isopropyl alcohol (IPA).
      Warning
      Wipe off the remaining isopropyl alcohol with a clean, dry towel immediately after application. Do not let the remaining isopropyl alcohol air dry. Allowing the remaining isopropyl alcohol to air dry can compromise the adhesive bond.
  3. Install the upper and lower backing reinforcement plates.
    1. Drill 8 mm holes for plug welds.
    2. Install the backing plates and clamp them into position.
    3. Plug weld the backing plates.
      Warning
      Failure to follow all welding safety precautions, including the use of personal protective equipment, could result in serious injury or property damage. Only technicians who have completed Tesla’s approved welding training are authorized to weld structural components on Tesla vehicles.
      Warning
      To maintain vehicle crash integrity, use only approved welding wire and an approved GMA welder to perform GMA welding on Tesla vehicles. Refer to Approved Gas Metal Arc (GMA) Welders and Welding Wire for information on approved GMA welders and welding wire.
      CAUTION
      Do not weld on a Tesla vehicle before performing the Vehicle Electrical Isolation Procedure (refer to the vehicle-specific Service Manual for more information on the Vehicle Electrical Isolation Procedure). Welding on a Tesla vehicle with an energized high or low voltage system might damage vehicle components.
    4. Grind down welds to restore all components to their original dimensions.
      Warning
      Use only sandpaper or sanding wheels that are 80 grit or finer on aluminum components. Using sandpaper or sanding wheels that are coarser than 80 grit can cause fractures in the aluminum.
  4. Prepare for installation.
    1. Put the new component into position and clamp it into place.
    2. Mark the fastener locations on the new component.

    3. Drill 4.8 mm holes for countersunk rivets. Drill 6.7 mm holes for structural countersunk rivets.

      CAUTION
      Drill holes for countersunk rivets far enough away from the corners and any other obstructions to provide enough clearance (approximately 18 mm) for the Microstop countersink cage assembly.
    4. Use a drill with the Microstop countersink cage assembly and the appropriate-sized countersink bit to countersink the holes for countersunk rivets (Microstop Countersink Kit, Tesla p/n 1133101-00-A).
      Note
      If the depth adjustment for the Microstop countersink cage assembly has not already been set, do the procedure in the Microstop Countersink Kit to adjust the tool.
    5. Drill 6.7 mm holes for structural rivets.

    7. Remove the new component.
  5. Prepare the surfaces.

    1. Warning
      Remove the e-coat in a well-ventilated area. Wear suitable personal protective equipment.
      Warning
      Use only sanding wheels and belts that are 80 grit or finer on aluminum components. Using sanding wheels or belts that are coarser than 80 grit can cause fractures in the aluminum.

    2. Warning
      Wipe off the remaining isopropyl alcohol with a clean, dry towel immediately after application. Do not let the remaining isopropyl alcohol air dry. Allowing the remaining isopropyl alcohol to air dry can compromise the adhesive bond.
  6. Apply structural adhesive.

    1. Warning
      After securing the component, no structural adhesive may be within 25 mm of any GMA weld location (structural adhesive within the GMA weld location can cause weld failure).
      Note
      Assembly must be performed while the primer layer is still wet. The drying time of the adhesive varies depending on temperature and humidity.
    2. While the primer layer is still wet, apply a bead of structural adhesive on top of the primer layer on the vehicle.
  7. Install the new component.
    1. Apply a bead of urethane sealant to the foam dam, and then install the foam dam in the original location.
    2. Apply a bead of urethane sealant to the foam dam edges.
    3. Put the new component into position and clamp it into place.

    4. Insert the structural rivets.

    5. Insert the structural countersunk rivets. Insert the countersunk rivets.

    6. Insert the structural bulb rivets.

    14. Wipe off any excess adhesive.
    15. Bake the structural adhesive so that the bonded panels reach a temperature of 60°C-80°C (140°F-176°F) for at least 30 minutes to achieve full strength.
      Warning
      Do not allow the High Voltage Battery to reach a temperature above 74°C (165°F). Heating the High Voltage Battery above 74°C (165°F) for an extended period could result in injury to personnel and/or damage to the battery.
  8. Perform GMA welding.

      Warning
      Failure to follow all welding safety precautions, including the use of personal protective equipment, could result in serious injury or property damage. Only technicians who have completed Tesla’s approved welding training are authorized to weld structural components on Tesla vehicles.
      Warning
      To maintain vehicle crash integrity, use only approved welding wire and an approved GMA welder to perform GMA welding on Tesla vehicles. Refer to Approved Gas Metal Arc (GMA) Welders and Welding Wire for information on approved GMA welders and welding wire.
      Warning
      Before GMA welding, make sure that the structural adhesive is dry to the touch. If the structural adhesive is not dry to the touch before GMA welding, the strength of the adhesive bond might be compromised.
      CAUTION
      Do not weld on a Tesla vehicle before performing the Vehicle Electrical Isolation Procedure (refer to the vehicle-specific Service Manual for more information on the Vehicle Electrical Isolation Procedure). Welding on a Tesla vehicle with an energized high or low voltage system might damage vehicle components.
      Note
      Before GMA welding, a test weld using material of the same gauge and type should be performed to make sure that the welding equipment settings produce a satisfactory joint.
    2. Use a grinding tool to grind off the welds.
      Warning
      Use only sanding wheels and belts that are 80 grit or finer on aluminum components. Using sanding wheels or belts that are coarser than 80 grit can cause fractures in the aluminum.
  9. If appropriate, apply a suitable body filler to the joint and finish for paint.
  10. Seal the seams in the factory locations, and as necessary.
